Engine out again, due to an oil drip after starting the engine to test.
Click image to enlarge What I noticed is that the rear main bearing cap is 0.15mm further in from the engine block. Very strange, I have not checked it before disassembly. Those T seals were very difficult to install, and I do not have the special wedged to guide them in, but I trust that the main bearing cap is installed correctly. Crank still turned freely when the main bearing cap bolts where torqued 🤷 So most likely I did not apply enough sealant to cater for that 0.15mm gap. Fingers crossed, it is ok now. Seat box is in, at least kind of. Then realised that I forgot to re glue the original insulation foam back
Between the battery box and seatbox I applied double sided tape. Acts as a barrier, although there is also good layers of paint and galvanizing on the battery box, but helps to seal too. Quite sticky stuff I use, so need to wrestle a bit to align all the rivet holes. Sorry, bit of a dark photo. Noticed your image of the engine out again, Have you considered fitting an intercooler to the engine? I know it isn’t an original item and you’re definitely doing a good job of restoring your vehicle, but it probably would be a worthwhile addition to try to increase the engine life especially given the bad reputation the 2.5td has.

Hi Jimbo, I have been toying with that idea since I removed and opened the old engine.. so that is quite some time now I am really confused what to do, keep it original or modify. I really wish to keep it looking stock. I do not like engine bays cluttered with pipes and tubes going all over the place, with pieces of steel, and rubber/silicone all over the place. Now that is the cosmetic part. From technical side, I have read very conflicting information. The 19J have a boost of 9psi. A rough calculation, assuming an isentropic compression, air inlet at 40dC, after compression is about 85dC. I guess an intercooler can drop the temperature a bit, but then looking at how close the exhaust manifold and inlet manifold are, I am doubting the real benefits. What I have understood is that the problem lies more in the compression ratio of the engine itself. Compressing more air in will undoubtedly increase the compression temperatures further So if the charge air temperature is cooler, and more mass can enter the cylinder, I would be concerned if the final compression will be even hotter. What I plan to fit though is an EGT monitor. It will be barely visible, as I can control the amount of fuel and hence the temperature with my right foot. The problem is however I do not know what is a safe EGT value for this engine. I have also not used any components of my earlier engine, original engine number was 19J11xx. All components are from a newer 19J with engine number 19J31xx. Some date codes that I could find is that it was build around October 1989. That would give me one of the latest 19J engines, which were improved . I do not know if the head/pistons (weak points) on this engine were the original ones, but can state that when I opened it, the head was in perfect condition, and only very minor cracking on 2 pistons. The only history that I know of this engine is that it powered a 90 with a heavy trailer from the UK to Malta My previous engine had a very hard life. I regularly towed heavy trailers, and I did become a bit careless with the cooling system. Home run many times I am get that feeling... until I see all the small parts that still need to be tackled I cannot yet promise a year when I can update with the adventures instead of the resto. Back to the engine durability, I wonder if it would have been a good idea if I simply got 12J (the normally aspirated) pistons, and shaved of a bit of their tops to reduce the CR.
Looks like every 0.25mm removed from the piston will reduce the CR by 1. 12J and 19J runs with CR of 21:1.
