Well this update on Millie started in February when DAZ110 and i met up to do a days green laning, before we started DAZ noticed some oily stuff on the right hand side of my grill, so after a good look all around the grill and then under the bonnet, we could not find anything so i cleaned up the area and i would keep an eye on it from time to time, as you can see the clean area on the front right hand side .......................................
Click image to enlarge About a month later i notice that i was not getting the normal miles to the tank full and i was about 50 miles short, then i started noticing a lot of white and black smoke from the exhaust. I went over to my indy and had a talk about what it could be, so the plan of action was to replace the injectors first, so this was done when she went in for another one of her 6,000 miles services, so i went to pick Millie up and they could not do the injectors as only 2 out of the 4 would fit, these were brand new ones, so i thought my indy was putting Bosch ones in but they were not, so i told him to put all new Bosch ones in, so the next Saturday morning i went over and they were all fitted and after a couple of days, the sad news was that it did not cure the problem The next plan of action was a injection pump, so i decided to go for a brand new Bosch pump as it was not to much more than a reconditioned one, so the day came to drop Millie of for them to fit it At this point in time i noticed that the black smoke was getting worse and noticed that the grill had got a lot of oily stuff on again, so once again i had a look and i found this ....................................... Click image to enlarge So after a bit more cleaning i found this with the help of my finger and thumb .......................... Click image to enlarge Click image to enlarge After i had found this problem i started a thread to find a better intercooler, but it turned out that the only full size intercooler supplier was Alisport, i was not a happy bunny as i did not want another one ( just to make it clear that Alisport did offer to repair it for free, but the postage to and from there place was not worth it ) i also found out that the life time warranty they give only started from 2016 and my Intercooler was a 2015 model, i can see why now At the same time the injector pipes were leaking, but these were brand new ones, so went back to my indy to see if he could tighten them up a bit, he could not get them to stop leaking, so he put my old pipes back on ( one of my old pipes was leaking slightly, so we thought it was a good time to fit new ones ) at this time Millie was sounding not right, the engine was not ticking over normally, racing a bit, so when i got there, i turned the key off but the engine carried on so i had to stall it to stop it not good my indy said, then he said i will ring you tomorrow with a choice, so i get the phone call the next day, he told me that he could not believe what he found out, the brand new Bosch injection was a reconditioned one i could not believe it either, so he said we will send my old pump of to be reconditioned, then when we get it back we will put it on and then send the Bosch pump back with a note simply saying N F G ( No F------g Good ) So i picked up Millie with the repair work done on the Intercooler ....................................... Click image to enlarge He said it was a poor design and should have been strengthened like this from new, but what a great job he had done, i am well pleased with it Now the the old pump has been put in, but it was repaired as when the man took it apart he said it was in great shape inside, we all thought it was going to be sh----d so he just replaced what was needed and Millie is going great at the moment and the miles to the tank full has returned back to it's normal state So if i get a bit of time soon i might be able to fit the next accessory to her 1996 Golf Blue 300Tdi 110 Pick up. That looks like a right pain to go through mate, most of these things in winter time I notice too. No Guts, No Glory.

Allisport strike again had to get mine welded up as it had a 10cm crack up one side. The repair on yours looks great Ray

What a pain in the arse that's been! Sounds like they have had this problem in the past with the intercooler, So they may have changed the design like what your repair is like, if they changed the warranty. I think most of the world is gone recon now too, but the laugh is, I don't think the parts that are used to recon are no way as good as the Originals. I lost 2 alternators due to something going wrong, both were recon units. The Peugeot is still on her Original alternator which is close to 20 years old. I did forget to mention that before we fitted the the new injectors, the first thing was to check that the engine was ok, so she went in to have a compression test and she passed with flying colours All the readings were spot on where they should be, really impressed with the miles she has done so far 1996 Golf Blue 300Tdi 110 Pick up.
