yes, I saw that, but it didn't fix it which is why they took the box out and opened it up. So hoping to get some other ideas. Thank you.

The garage has unblocked the gear, but thinks there is a broken fork. To continue they need to apply heat which they say can damage the plastic on the bearings. They did ask if I wanted to try and get hold of a replacement gearbox rather than spend more money on labour to investigate/fix this one (which appears to be difficult to estimate until they get in deeper to the box). This gearbox has only done approx 30,000 miles, so my first thought is for them to try and fix this one, but what do others think ?

So sad seeing the defender still in the garage after all these weeks Sad

One positive is they looked at the output shaft - it was dry, but the teeth were fine. They have now applied grease, so one less thing to worry about..

Hi,

You don't need heat to strip it, but you do need to make pullers, most garages wouldn't know how to strip and reassemble one of these and I am not convinced these guys do either which may be why they are suggesting you getting a replacement, at 30K it should be in pretty good shape, you can remove the transfer case and send it in to us on a pallet if you would like to, it would be 2-3 days each way and approx £ 200 + vat to fix, + approx £ 80 return carriage

Mine did this about 20k miles ago, but to be fair I tried to pull it out of gear whilst there was a bit of weight on the box (sat with the engine stopped). Had to pull the detents to sort it - no harm done eh?

Today my local garage have pulled the gearbox to bits to swap the input bearing and discovered severe damage to 3 gears - missing teeth Shocked

Not sure what has done this or even if it's related but beware!

There's plenty more of mess stuck to the magnet in the box but no big chunks of gear. Drove fine, no noise or anything.

New gearbox wanted!

This can be fixed in the car,

At the rear left corner of the gearbox you will see 2 detent plugs, one vertical and one horizontal,

Using a small chisel, tap out the vertical one, it has a mushroom head to hit on and is an interference fit,

Once out, poke a small screwdriver into the hole and lever the selector rail to the front of the car about 5mm,

Have a front wheel up and keep rocking it so you know when you are back in neutral,

Then either put the depend back in or better still replace it with the later one which has a stronger spring, will post the part number tomorrow,

Dave

This just saved me a hefty bill on a 2010 90.. many thanks!! Thumbs Up

Glad to hear that Dave's post worked for you too.
Can I ask, how did yours get stuck in first gear?
Thanks,
