Had a chat with Luke at LOF today who was super helpful. He thinks it can be done without removing the pedal, which is great because there is so much sealant on mine I might have the only defender in the world with a guaranteed leak free clutch pedal to bulkhead joint!
He gave me a few pointers and I’ll have another crack this weekend. I’ll take plenty of pics and put a write up on here for future reference. |

Right then, second attempt! Removal time. As you can see, things are tight.
Click image to enlarge I was trying to remove the nylon nut off the end of the pushrod, but access was super tight, so: Click image to enlarge With the pedal jammed down it was a piece of cake to remove the nut. Then set about disconnected the pipe and switch assembly to give better access to the top pedal box nut. All pretty straight forward. With a 10mm ratchet spanner inserted up from inside the cab, and a 13mm fished through the legs of the coolant header, the nut can slowly be removed and then the master cylinder can be eased out. With the master cylinder out, I lined it up with the new one to set the 2 locking nuts in place to get the biting point in more or less the same place as the other. These are 14mm.
Click image to enlarge Given how difficult it was to thread the 13mm spanner onto the nut on the bottom fixing to the pedal box, there was no way I would get my hand in there to put the nut back on. Reassembly is the reverse, obviously. 100% recommend glueing the nut on the back, I can’t think how I would have done it other wise.
Luke says 25 mins on his website. I was close, 2.5hrs! Clutch wise, big improvement. As light as the wife’s disco sport. Last edited by Co1 on 25th Apr 2020 2:20pm. Edited 1 time in total |

Still worth considering moving those pipes then Co1. It really is sooooooooo much easier on the bench.
