The cause is the switch overheating and melting as there is NO relay on a Defender. The power runs up the steering column.

I put mine into the dealer to have it attended to and they changed to roll bar rubbers. Driving away from their workshop the clunk was still there!

Yes, I think that's what he intends to do. I did this with a TD5 too, but the switch melting problem remains.

Welcome Gerry,
Defenders lack a headlight relay, meaning that the headlight power runs up the steering column to the switch. In time the switch melts and has to be replaced.
