The photos are really useful and I shall refer to them as I carry out the work. The dimensions of the extension bar are priceless Bow down

I have a couple of questions.

Is your socket set 3/8 or 1/2? I'm just trying to gauge the sidewall thickness of the socket!

In the picture below, which fixing hole is the one for the dreaded 15mm nut? Right hand side or top or bottom left? I'm just trying to get orientated!

- It's a 1/2" socket
- Unfortunately I don't remember where the bolt is located, I think it is at the right hand side in the corner of the round motor and the square contacts housing. But you'll undoubtedly find out which one it is Whistle
- The socket has a diameter of almost 22mm

Although I didn't have time to take the starter off today, I thought I'd have a look for the infamous 15mm nut.
I was surprised that I could see it quite well from above and it wasn't too difficult to undo with some guidance from Vogler Thumbs Up

So I've taken it off, mindful of the earlier posts about two bolts being enough, and it'll hopefully give me a head start when I come to replace the plunger and contacts (which have arrived).

Nice to read that went smoothly. I used the same supplier for the replacement parts, but preferred to re-use some of the original parts. Especially the original black plastic ones seemed a bit smoother and more precise. In the photo that you reposted in your question you can also see that there's a ring missing in the new parts (left of the starter). Until now no complaints though, the starter works flawlessly until now.

So instead of talking about it, I actually spent a couple of hours replacing the solenoid plunger and contacts yesterday morning. Thumbs Up

It all went well. The hardest part (apart from the infamous nut which I removed a fortnight ago) was fighting with the plastic under tray. I won.

The starter itself wasn't as heavy as I expected, and it came out underneath quite easily.

I have to say that my eyes aren't coping well and it was glasses on/off/on which was annoying Wink

I wouldn't have been inclined to do it without the help and photos on this forum so I shall add a few pics in the hope it may make life easier for others.

Then I went on to upgrade the 3 turbo hoses to silicon rather than stare at them on the workbench Rolling with laughter

Not a bad mornings work in my book. Allowed me the rest of the day to get on with the flipping decorating......

As alluded to above, and as the starter solenoid job went so well, and apologies for straying off topic, I upgraded the turbo hoses to DPH silicon. Not a bad mornings work Thumbs Up











Back on thread, I can't believe how quickly the solenoid contacts deteriorated over the space of a few weeks. About a month ago it started to 'click' about every 1 in 10 starts. It was fine before that, never missed a beat. By week 3 it was failing at a rate of about 8 in 10. So my advice is if you start to experience the issue, get yourself the repair kit and plan to get it done within a few weeks. Thumbs Up

My contacts were clearly in a far worse state than those on the film - it's a wonder it started at all!

Amazing isn't it.

I would have thought they'd wear evenly but clearly not.

It's good to know that for a tenner and a couple of hours graft you can bring it back to 'new' spec.

Of course that's just the solenoid, but most of the information I've read seems to point to the actual starter being quite robust.

With mine generally being a weekend truck, I should get a few years out of this repair Thumbs Up

Good write up this thread, now I know what is involved and to am hoping the dreaded nut of doom is not there but I have a endospcope thingy which my help me locate the socket. Unfortunately mine is not solenoid mine has gone all scratchy sounding when engaging and then you can hear it wind down. So maybe a bearing is going. I have ordered a cheaply one from euro car parts in the hope my old one is repairable then I have a good one in hand, Well here's to hoping.

Good write up did mine disco td5 2 year's ago on my back in the snow dam thing decided to pack up altogether got kit from above repairkitsuk only nightmare was the 15 mm nut ( did'nt go back on ) took longer to get tool's and stand's out than do the job been fine since but whilst the starter was out I stripped it and cleaned everything with contact cleaner amazing how much muck came out Thumbs Up

Just a small info - I have just bought 15mm 1/4" nut from Ebay. Normally they are only up to 14mm. It is a bit easier with 1/4" ratchet than with 3/8". "Drobek" = The Small One - Discovery 2, "BlufĂ­nek" = The Blue Thing - Defender 130, and for me at least Ford Mondeo Smile

13 not 15mm
FYI
Just spent two miserable hours in 100% humidity taking the starter off, my defender is april 2007, the bolts are both 13mm, so trying to remove the "top 15mm bolt" was a failure. Fuel pipe bracket 10mm nut, main battery feed 13mm and start wire 10mm
Its is the original landrover stamped bosch unit. about 70,000 miles.

Its odd why bolt head sizes get changed, did the early ones fail?
