Cheers bga, I'll try that tomorrow as I have a feeling that one of my injectors is an issue. Thanks for the note regarding the injector washer failure. It's stuff like this that will become more apparent as the Puma matures.

For the rest: I disconnected the EGR yesterday and had no Mil lights until AM today when I switched it on for the 3rd time. That being said, I genuinely think it smokes less on very low acceleration but I don't think it is any smoother to run; well, perhaps a little. I'm taking it very easy as I want to keep the internal stresses to a minimum on the system wherever possible. - Andrew -

in other posts you stated it has a non standard turbo and standard ecu map , I think that would be my first thing to sort out , even refitting a standard turbo , can't really see how your sort everything when you dont know what's been done to it

start afresh would be my choice

Looks to me as if the injector seal has gone on at least one, possibly two, following the test as explained by bga yesterday. Mine is puffing away once the oil cap is removed. My money is on the 2nd injector. - Andrew -

Easily a DIY job but rocker cover needs to be removed to clean the injector tubes properly. If your competent with a set of tools it usually takes about 3-4 hours including cleaning everything correctly. Becoming a very common issue this!

my thoughts exactly , ive worked on the tdci ever since it came out and and a mate who I work with sometimes as done a lot more then me and when I asked him he said never as well

Well I've done 5 sets of them since christmas on customers cars, you won't hear a sh shh shh noise unless the seal around the top of the injector in the rocker cover has gone. Hence taking off the oil cap and seeing if it's blowing combustion gas past the copper washer. I took a video of the last one if I can figure out how I will upload it!

There we go, that was the worst of the 3 recent ones I've done, all of which have done >50k miles. Where I live the vehicle tend to get driven at a relatively steady pace but I have spoken to numerous other defender specialists as well as main dealers in the UK who have seen this happen plenty of times.

Nice one bga and thanks for taking the time to post the vid. I would love to try this myself but I don't have the diagnostic kit to conduct the leak test.

I'm assuming that I don't need to conduct the fuel injector calibration procedure if I'm not removing any of the original injectors during the process; Is this correct?

That's correct, just make sure when you take them out you keep them in order I.e 1,2,3,4 as they are coded. I can't stress enough how important it is to make sure you clean the injectors and the seats/tubes properly, be gentle when taking out the leak off pipes from the top of the injector too! Other than that it's a straight forward job. Thumbs Up

Well you learn something new everyday. One to remember.

You can change the seals upper and lower your self it`s not hard. as said a few hours no probem
If it has the single bolt fixing ( one bolt holds down two injectors across a bracket), I would change the bolt too as it`s only an m6 or m8 bolt, just to be on the safe side.

As mentioned the leak off / return pipes are a bit fragile don`t pull them to hard, watch the little rubber O ring it can pop off. Excuse the spelling I`am better with spanners and wires.

asked a few more people and still not found anyone who has had problems with washers in any make or model that the ford engine is fitted in

so still not convinced
