Well, I'm down to the following list after reading dozens of Landy and Ford-related posts today: Sad

Possible issues, with the '#' being the most likely options at this stage:

• Blocked, cracked, damaged or caked-up inlet manifold. #
• Turbo knackered or partially knackered.
• Stuck EGR valve or EGR-related issue. #
• Bad air mass sensor giving wrong signal to ecu.
• Weeping or damaged injector(s).
• Late injection timing or restricted exhaust.
• Split hoses.
• Fuel pressure irregularity. #
• Blocked fuel filter or incorrect fuel filter spec allowing too greater fuel flow.
• Damaged air filter.
• Bad fuel

The EGR looks like a right crappy bit of kit and it's not an easy item to get to with all of the piping in situ etc. It's times likes this where I love my 300TDi even more!

As a footnote I will change the oil to Magnatec 5w-30 A1 instead of the 5w-30 semi synth which I used for the recent oil change. These engines can't be that sensitive can they??? - Andrew -

My self I try to use the vehicles service history as to what oil to use (as long as it`s the correct grade in the first place)
We have been using Texaco havoline energy 5w 30 in ford dura torq`s for years at work and never had a problem.
In fact there`s a sump full in mine, it`s nice and happy so far.

If it`s smoking as bad as you say does it have any diesel knock ? or loud clatter on acceleration ? Excuse the spelling I`am better with spanners and wires.

Many of the possibilities you suggest would definitely result in loss of power (e.g. knackered turbo) or increase in noise (diesel knock from injectors etc). Things like bad fuel and split hoses are easily ruled out. However, as you may be new to Pumas, how about trying to find a "normal" one to make a comparison? I find it hard enough comparing my own vehicle to itself when it's sick so perhaps it might help you. Tell someone you love them today because life is short.
But shout it at them in German because life is also terrifying and confusing...

As a few people have mentioned... to get to a known starting point I would strongly recommend getting your Defender reflashed with the latest standard calibration.

Then I would reprogramme all of the injectors, re-do the pump learn and then redo pilot injection learn.

Once done, you need to get it check diagnostically - and not just by Joe Blogs with his generic hand held code reader.

You could be chasing after faults that aren't there - all because someone that doesn't know what they are doing has tried to 'remap' it.

As Porny touched on, don't get bogged down too deep looking at theoretical reasons 'what could be wrong' the list will be huge, endless and depressing. Start at the basics remap and software possibilities and information from the previous owner(s). Cleaning the EGR is also a good low cost start whilst awaiting the information perhaps?

Even before going further, I don't suppose someone has fitted one of those stupid "tuning" boxes under the bonnet? Tell someone you love them today because life is short.

You have all been incredibly helpful for spending your time on my thread and it’s a big hats-off to each and every one of you.

I think my next move it to take Ian’s advice and get the beast reflashed before then proceeding further.

Matt: I have been in and out of the engine bay, underside, under seats, and everywhere in the cabin and still nothing. If there is a box in there then it has beaten me.

Has anyone got a reliable programmer and diagnostic point of contact within the North East or is BAS the best and closest to Durham?

Anyone got an idea of the cost for reflashing/programming so I can approach the missus in a very gentle manner!!

Right guys, I'm back, and I have to say that my new workshop manual has been a mighty big help.

I'm going to focus my efforts on the EGR when the weather gets better since the manual is suggesting that it could well be the main problem. It almost looks to me as if the EGR is a known weakness in the Puma lump since the EGR is referred too so many times in the text in terms of potentially being the underlying problem to many issues.

The best thing about the manual is the diagrams which are brilliant to work from (and all for £3 including P&P).

I'll keep you updated.

A quick update chaps:

I managed to visit Bowburn 4x4 in Durham who were happy to check my Landy even after my cold-call approach. ( A great bunch) They have checked the ECU for me and have concluded that it has a standard map with no faults logged.

The EGR has no apparent faults so it's now a case of checking everything out in detail. The fuel has been changed this evening for BPs top notch diesel stuff (bloody expensive) and I'll now replace the air filter for a more free flowing version. We'll check the fuel system and air intake/charge system in the next few days to see if we can get to the bottom of the smoke issue. That being said it seems my truck is running smoother now that I have replaced the fuel from Asda's own.

Good to hear the ECU is okay. Hope it is just the fuel (although it seems a bit extreme).

Personally, I would only change the air filter for another quality paper one. I have not found there to be any difference in running "quality" (even with a bigger intercooler and turbo) except for increasing noise. If you do, I recommend an ITG panel filter (K9F also runs one) - the oil in the foam is "stickier" than other brands and won't dirty your MAF sensor. I keep one for emergencies.

Cheers Matt, the performance and general well being of the engine seems much better than before and I would estimate the smoke level has reduced by upward of 10-15% max. That being said, I really do think it is a restricted Inlet Manifold or EGR which is creating the poor induction levels. - Andrew -
