Elliot, just to let you know I asked a guy on the factory production line what he was checking with a blue light on the front roof corners. He said he was looking for any paint cracking after the front corners had been bolted on and tightened as the roof corner metal is pulled over too much!! So It's obviously a known poor design and problem..I said the problem is it may not happen immediatley after the bolts are tightened but it is definitely happening on some vehicles once they have had some use...He wasn't aware of any re-design but he may not need to be in that loop!

We haven't clarified yet if it is just the paint cracking, or sealant (if there is any there), or even the actual metal in severe cases yet have we? Any update on yours? I notice mine has a tiny 2 mm crack just starting but it's too small to see if it is the paint, sealant or metal cracking!!

I've got that cracking all along the front seam on my 22 yr old 90 and it doesn't leak water in (not from there anyway Very Happy ) its coming in a few more places on the roof and getting into the side gutters, so when I have inclination I'm going to strip out the saggy headlining and seal it all from the inside as well as the outside, I'm hoping it will be easy to see where its coming in with no headlining. I'm suspecting the exterior ribs as when parked on a slope (pointing uphill) and the roof is dried off after rain, there is still water running down the windscreen outside when moving off downhill, so the only place it can be hiding is inside the ribs.

It's fine when I park it pointing downhill, so in the mean time I know what to do.

Good luck with that! Our series 111 has no headlining and I still cannot find out where the water gets in! It lies in the internal gutter till you hit a corner or a slope then makes itself known. Laughing 1982 88" 2.25 diesel

Elz - I have had the same thing on my roof although I use a full length roof rack and I assumed that as I tightened the rack up it pulled the rails up into straight (mine were all over the place).

I got mine repaired and just expect this sort of issue.

I suspect that you might always be disappointed with a Defender until the new one comes out.

You will always find something you hadn't spotted before.
