Aha, so this is why my ears have been burning!!!

Partial engagement by yours truly was the cause of the additional backlash and also why the transfer box jumped out of gear while under power as I pulled pretty smart-ish out from a junction. To put it simply the selector shaft was not fully engaged in the detent. I recall the vehicle was virtually new at the time and the ratio lever quite stiff, component wear or non factory adjustment did not enter the equation.

I have delved into enough Land Rover transfer boxes over the years and they are simple enough to understand, bar fluid checks and changes all the ones in Puma's I've owned have remained virginal when it comes to any delving on my part though Wink

ive had and seen the same thing happen lots of times and always found best way to change hi/lo -lo/hi , is to move lever keep slight pressure on lever move few feet and 9 times out of 10 it will go in gear bit further

as said there a quite course toothed dog gear so sometimes need a help hand to get right in

Confused oops - I'll try again.

Might be irrelevant now anyway. I've been consciously engaging hi/lo and confident it's engaging ok. as mentioned above you can feel (I presume) the spring balls being doing there thing.

front prop is back in and things running slightly better but before it went back there was some big 'CLANK' moving from gear into neutral and 'CLANK' neutral back into gear?

and pulling away in 1st can be nice and smooth or as tonight about 2k rpm - clatter clatter

WTF can it be. Big Cry having run with front prop out it's not the front axle and having had the rear prop out I'm sure its not the rear axle either. Big Cry

The more you blindly fiddle the deeper in the mire you are going to get. Get someone off the forum who is familiar with 2.4 Puma's to drive it. Steve.
Owned numerous Land Rover vehicles of all shapes and sizes over the decades.
Current Defender: A non tarts hand-bagged Puma 110 XS USW.

[Insert something impressive here such as extensive list of previous Land Rovers or examples of your prestigeous and expensive items, trinkets, houses, bikes, vehicles etc]

+1

could be just gear clatter , maybe one reason why fords fitted dmf 's

on light throttle , hardly any load gears can clatter as your talking about a transfer box of basically 40yrs old design

Have you tried taking both propshafts off at the same time? You'll find it is quite smooth then.
