It's a 2.2, 2013 model (62 plate) so well out of warranty.
The conversion is an LR approved one by Versalift, so that's not an issue.

I think we might try and re-weld it, but I'm pricing a new tube as well.

I imagine that if you removed the axle case (which isn't as big a job as it sounds) and cleaned it thoroughly, you could then get a competent welder to a good full penetration weld, possibly J-prep or similar, with an NDT afterwards. You'd then probably have a better weld than the original. You could reinforce the axle case at the same time, provided that you didn't inadvertently distort it.

It strikes me as quite a disturbing failure, unless the axle has been clobbered by something. At least the end flanges haven't broken off yet, somethign else I'd be inclined to reinforce.

It's a very nice Defender. by the way, a handy piece of kit too! Thumbs Up

In corrected jacking at some point is a possibility too in that location i think.

We decided to clean it all off and have a better look. The crack was almost the whole length from the diff to the inner brackets.

Having got this far, we drained the oil, cleaned the crack up and welded it shut. It took a couple of goes to get it to seal due to residual oil on the inside, but a small blast of an airline into the breather hole to check for bubbles helped prove it was sealed.

So, we'll wait and see how it goes. If it comes to taking the axle tube off, then having gone to that trouble, we'll replace it rather than try and weld it again.

Blimey!

Hope the repai holds but as suggested previously i'd be very inclined to consider the military mod of welding a vertical strip of metal plate below.

You would think that Land Rover would have come on board with this issue. All they had to say was "Never came across this issue before but seeing as it is such a vital component we'll replace it". Would not cost them a huge amount. The bigger and more successful sales wise they have become, the more remote from their customers.

Complete fail of the axle casing this afternoon. I’d been travelling on an A road at 60 for the past hour and only started to feel it going as I slowed to take a country lane thank goodness ! If it had gone earlier I my not be typing this post !!

Shocked Neutral If you take this up with Solihull keep us informed. I'd say this is a scenario that Land Rover thought could possibly happen but that the odds were against it. Looks like you drew the short straw that proves Land Rover wrong.
You are probably still getting over the shock and thanking your lucky stars the way things worked out. I have had the magic brackets fitted but I'd say that the vehicle would be hard to control if this occurred to it. Maybe we will see a recall now and the axle casings replaced.

Thank you Spudfan , I certainly had a bit of luck today.

Any idea who I’d take it up with at Land Rover , for me it’s not necessarily the financial loss as that’s to be expected with an older car but the implications of a failure in the face of oncoming traffic could be fatal .

For your information the landy went from driveable to undriveable over the course of 200 meters . If you’d been traveling at 60 on a single carriageway then you’d not have been able to correct it . There were next to no warning signs in terms of handling , perhaps a very slight feeling that the tracking was out

I’m certainly going to make Land Rover aware of this , if not for me then for every other owner of a 2009 110!

First thing I'd do is to get onto the Land Rover customer services contact on this site. This is a known defect that they had hoped to minimise with the brackets. I do not think age will have anything to do with it. If your vehicle falls within the VIN range of vehicles they thought might be effected I'd say they will have to effect repairs. This could be the start of a major recall.
Like you say, you were lucky today but under different circumstances the results could have been infinitely worse. I do not think they would like an investigation into a serious road accident to come to the conclusion that it was caused by a known defect that they addressed in a half hearted manner.
They knew this could come but now it has arrived. Expect some serious conversations in Solihull.
Maybe you should buy a Lotto ticket tonight....as you were very very lucky today. I had a tyre blow out on the company van and though I was going slow on a country lane, handling was interesting to say the least so trying to control this on a Defender does not bear thinking about.
So get your e-mail off complete with photos and remind them of the safety recall. I'd say on this issue now there will be serious movement. 1982 88" 2.25 diesel

I don't think that LR customer services pay any attention to this forum any more, I haven't seen any involvement from them for ages.

I'm pretty sure that an '09 is outside the range involved in the recall, which makes this more disturbing. Is the vehicle modified (the springs and shocks don't look original)? Does it get used heavily?

I suppose it will have to go directly to Land Rover. Wonder what contact e-mail it would be best to use? This is a serious safety concern so I am assuming they will want to get it rectified. Wo'nt do the marketing of their new vehicles any good so it should be addressed quickly by the powers that be. 1982 88" 2.25 diesel

Black Wolf,

I haven’t had it from new but in my ownership it’s used as a daily drive for me and occasionally to tow some fairly light loads . Mechanically it’s completely standard other than the Bilstein B6 shocks , the springs are OEM . It’s had a winch on in the past . There’s no way that my usage is reflected in this failure .
The big giveaway had I been aware of this problem was the fluid leak , although I thought it was coming from the seal next to it!
Having been a Land Rover owner for quite some time, I tend not to panick at the first sign of a leak !!!

Thanks for the update, it is concerning that there are clearly duff axle cases that are far outside the range identified by JLR. I hope that JLR takes your case seriously, unfortunately they have a very poor track record in this regard.
