I concur with what Blackwolf said above.
The fact that some shafts managed to jump off the snap ring that should hold the male with the female splines fully engaged suggest to me that quite some movement is occurring within the coupling. 1988 90 Hard Top, 19J Diesel Turbo, Shire Blue - Restoration ongoing 2012 90 CSW, 2.2TDCI, Santorini Black |

It has been established from the forum survey that some vehicles show a repeated pattern of failure at the same or similar milage. Sometimes 3 or 4 shafts have all failed in the same vehicle, all between (say) 20,000 and 25,000 miles, over an 8 year period. This suggests that shafts are of a consistent quality for material, machining and heat treatment. Other vehicles have shown a repeated failure at 30,000 miles or 40,000 miles. This would lead me to believe there is something else peculiar to the vehicle that is causing the failure, not a random variation in the 'quality' of the shaft itself. |

Indeed, I suspect that it is the quality of machining and the tolerances on the extension housing.
