Thanks folks!
Yes I got lucky with the chassis, the discovery body had gone in all the usual places so I was surprised that the chassis has aged so well.
I’m hoping to get this finished in the next month or so Razz Tom

Mundane update, the heater box was pretty battered and missing a matrix. I'm not sure how its possible for a heater box to get so smashed up while bolted to the bulkhead but there we go!

I stripped it down and straightened it out as best I could.

A new heater matrix, a bit of foam and a few coats of black. Everything seems to work as it should again so I'm happy enough

And fitted, ignore the random wires on top of the engine, I need to get onto the wiring next really.

I also spent an unreasonable amount of time trying to get the driver door to line up properly. I checked the sqaureness of the bulkhead, squareness of the rear bulkhead etc, turned out to be a combination of the captive door hinge bolts in the bulkhead needing adjustment and the striker plate for the door being quite far out of line. The passenger side should take a lot less time! Tom

Fantastic effort Tom. Thumbs Up Thumbs Up Thumbs Up

Whilst you have the dash apart is it worth thinking about adding in some plumbing to divert warm air to the side windows, akin to the DefenderVent? Good mod and installing it at this stage would make it easier. Plus you obviously have the skills to DIY it.

Same goes for heated wing mirror and windscreen wiring as well if you are thinking of it.

I have literally just cleaned off all of the components for my two project 90s that have sat un-loved for the last 4 years. Cannot wait to get back to renovating them and your build is an inspiration. Completely aside I was thrilled when the 200tdi fired up first turn of the key after all those years.

Keep these updates coming Smile

It’s comments like that keeping me going while doing the more mundane jobs!
Demisters are a good idea, I hadn’t thought of that. I was planning on putting in the wiring for heated windscreen and mirrors although it won’t be used daily and will be kept in the garage so they’ll probably be rarely used. Laughing

Make sure you get some posts on here of your projects when you get going Thumbs Up Tom

So had a couple of weeks off the truck. Got my dad round to give me a hand this weekend and got a few things done.

I managed to get the passenger side seat to fold and tilt to get access to the battery box.

For some reason the passenger seat didn't slide back as much as the driver's one, and it wouldn't tip forward without hitting the dash in the furthest back position.

I cut off the lugs on the rear of the rails which allowed full backward movement.

This then allowed the seat to be folded fully flat.

I found some nice hinges on ebay and they lined up with the existing seat runner holes with a little tickle from the die grinder.

And fully tilted forward. Gives plenty of room for access.

I just need to work out how to hold them down at the back. Some type of pin arrangement probably. and I need to adjust the lock position of the seatback.

The seatback isn't adjustable, its either locked or unlocked to fold. I can make the seatback more upright by cutting some steel out of the lock position which will give a bit more leg room and the same seating position as the driver side (which has an adjustable back but doesn't fold).

Thanks for the great comments, they're spurring me on!

I'd set aside a good few hours and a spare pair of hands to attempt fitting the rear quarter windows because I thought by the shape of them that they would be a pain to get in.

Luckily they only took a couple of minutes each to fit so we had plenty of time to get the large rear window fitted and get the brakes bled.

I changed the glass in the large rear window for a piece of perspex, the felt was completely shot and I was missing one of the plastic catches (which are expensive to buy for what they are). I'd planned on making a gull wing type rear window but that can wait till the truck is on the road!

This one image signifies a full days work trying to identify where the loom goes and what plugs into what.

I'd bought a full 200tdi loom with blade fusebox, not realising that there isn't an actual circuit diagram available like there is for the 300tdi.

I managed to get by using the 300tdi pdf and this and this and I think I've identified most of the loom now!

Just have some battery cables to make up and we can see if any of the smoke escapes.

I made up a fusebox label from one of the pictures in the linked thread since the 200tdi one doesn't seem to be available to buy.

There is a 200 Tdi wiring diagram, it's just not in the "modern" format:

https://www.defender2.net/gallery/albums/u...tdi_el.pdf

Wire colours compared to the 300 Tdi will probably get you 99% of the way there, LR didn't mess about too much with wiring colours.

Edit: just noticed you linked to this in your post Embarassed  1988 90 Td5 NAS soft top

Thanks Martin, yes that's the one I used the most. It's not 100% the same as my loom but the majority of it seems to be correct! Time will tell Laughing Tom

So got a few things ticked off the list over the last couple of weeks.

Got the rest of the dash installed, including new ignition barrel, wiper/indicator stalks etc.

I used one of the din sized holes I cut in the dash before re-covering to locate the cb into.

All lights seem to be working as they should so far!

I fitted the discovery handbrake on top of the seatbox, nice upgrade to the normal arrangement, just need to get a less tatty defender gaiter to fit.

I spent an obscene amount of time seeing if it was possible to swap the barrel in the bonnet lock, turns out you can however everything had corroded together inside the barrel so it took a lot longer than expected. Now the bonnet lock matches the door locks.  Cool

The new galvanised bumper fitted with a bit of modifying to use the discovery bumper mounts.

And started putting together the induction system in anticipation for my airbox turning up. I went with a 102mm intake pipe, probably a bit excessive especially given the size of the snorkel but I ran this setup on my puma and it worked well and is also fully sealed.

Start out with the mantec snorkel and a 4" wall spigot plate.

And after a bit of trimming

All glued together

And fitted, just need to borrow the rivnut gun from work to get it bolted to the wing
