Great this - got a new hobby - rust spotting...
My rust list: Rust around door hinge boot rear door Rust on rear door handle Rust on rear step Rust around tow bar Rust rear cross member inserts Rust mud flaps Rust headlight housings Rust on underside front bumper Rust on Snorkel fixings Rust A-Frame fixings Rust on interior around door seals Rust under interior rear carpets Rust on exhaust Rust on exhaust fixings Rust on drive shaft Chequer plate discoloration Rust on chequer plate fixings corrosion Rust on side steps Wish I hadn't gone for Stornaway Grey now.... If I had gone for Orange it would all just blend in

Foot-well, but easy to sort. 
Bonnet hinge to bulkhead not so easy to cure 
And just on this side under the corner or the capping bottom right hand rivet
Every single 60 plate Defender I looked at (about 10) had rust stains on the bonnet/bulkhead hinges and on the rear capping but only the right hand side - they were all the same just on the corner bit  something was obviously not been done correctly for that side piece during production. I think a lot of the metal is already rusting before it is sprayed or it just isn't primed properly. Bare metal seems to be just spot welded on, then sprayed over. If you take that capping off I bet the ali panel underneath isn't even painted and I doubt there is little paint on the underside of the capping's themselves if any at all
I have cleaned the brown staining on mine and it hasn't come back again but you dread to think whats going on underneath. I've sprayed all my possible rusty bits with Wurth rust prevention spray. Hinges, seat frame, internal bolts, screws, winch, tow bar bits, under bonnet etc everywhere in fact that has a nut,bolt,or screw! Before it gets too bad I will drill out the bulkhead hinges and get them galvanised along with the capping's - probably in a couple of years - the rust staining hasn't come back after two months so if it is corroding it is doing so slowly! ANYONE ELSE MISSING THOSE RIVETS? Admin note: this post has had its images recovered from a money grabbing photo hosting site and reinstated  |

Had a load of warranty work completed by Hillendale - They were great and offered excellent service.
Rust around door hinge boot rear door - flushed and waxoyl'd Rust on rear door handle - replaced Rust on rear step - replaced Rust around tow bar - replaced Rust rear cross member inserts - repainted Rust mud flaps - replaced Rust headlight housings - replaced Rust on underside front bumper - complete bumper replaced Rust on Snorkel fixings - complete Snorkel replaced Rust A-Frame fixings - complete A-Frame replaced Rust on interior around door seals Rust under interior rear carpets - cleaned and waxoyl'd Chequer plate discolouration - all chequer plate replaced Rust on side steps - replaced So the warranty certainly lives up to expectations. Hillendale also found a small oil leak on the rear axle and my park brake was contaminated reference the recall. Proud owner 110 Utility XS Ex RR Sport HST V8 Ex Td5 90 |

The hinge section (front and rear) are because the 2 bits of ali/metal are not painted underneath.
If you want to fix it - remove them and paint underneath. I had them fix the bulkhead hinges at 14months old and i know about the rear hinge mounts when i took them off to change a td5 from a pickup to a van and had to remove the drop down tailgate Mike |

Good to hear the dealership took the correct action for you Froogle
 The immediate thing now is to spray your chosen anti-rust potion over the past offending untreated areas before they corrode again after warranty  ACF-50 or Wurth Anti-Corrosion Spray etc |

Does the ACF-50 damage rubber seals? Also does it leave a sticky residue? I'm thinking if I sprayed it all over the tow bar and rear step would it be an issue for attracting dust and dirt. Proud owner 110 Utility XS Ex RR Sport HST V8 Ex Td5 90 |

That's what I do to mine now that I have had various things properly treated and re-sprayed. It isn't 'sticky' especially, it's pretty much the same consistency as WD40 - not quite as thin. So it leaves a 'film' of oil over the surface, which does attract dust slightly, but not significantly so. The main thing is that all the dust, road film, salt etc. is being separated from the paintwork and metal underneath by the layer of ACF-50. 2005 Td5 | 90 Station Wagon | Tonga Green |

My rust list over the preceding three years reads pretty much like yours...My vehicle has just spent the last week (still in as I type) having the last 'touches' done having been over it thoroughly...Almost an identical thread... http://www.defender2.net/forum/topic6310.h...p;start=45 If you go through life with your head in the sand....all people will see is an ar5e!!
