Im no gearbox expert, plenty on here but my first thought would be, have you tried double clutching to see if it will go into fourth ? 1996 Golf Blue 300Tdi 110 Pick up.

Mine also does this, has got particularly noticeable to the point of being a problem in the last 12 months.
Has always been crunchy going 1st to 2nd if rushed (syncro mesh?) but now occasionally blocking the change from 5th to 4th unless, like you say, I go to 3rd then into 4th. I tried fresh oil but this hasn't changed things so really this is just speeding up my decision to swap the gearbox out for a recon unit. Will more than likely be an Ashcroft one, I've been playing with the idea for a while now but just need to get on with it because it is starting to affect the driving experience..... https://www.defender2.net/forum/topic74524.html? |

Mine does this too - but not to the point where its a significant problem, just slow down on the 1 to 2 gear change
Interestingly Mike from Britannica Restorations was suggesting that this might happen on 1 to 2 change because people leave there hand on the gear lever between these two gears more than other gears, potentially contributing to the wear of the synchromeshes. Thanks for the interesting replies.
I tried dd clutching this morning on the way to work but still wouldn't get 4th going down the gears. I can live with it for now and have done for the last few months. If it lasts until I need a new clutch I'll look into getting it rebuilt or put a refurbished one in. I was already toying with the idea of an R380 from an old discovery for the different gear ratio's. But that comes with its own pros and cons so a bit more research on that I think. |

I take it you are aware there is a gate when coming out of 5th to prevent you accidentally going in to reverse Rob

Yeh I know about that. Unless that can physically move I don't think it's that or that I'm finding reverse instead of 4th.

As above. When was the oil last changed? and what oil is in there? If the oil has degraded it can become contaminated and "sticky" so the synchro and baulk rings do not move as fluidly producing notchy gear changes. Additionally if the clutch master or slave cylinder seals are becoming perished or the DOT is old when pressing the clutch you might not be disengaging the clutch completely, so notch feel to the gear change. If you are thinking of throwing parts at the problem may I suggest starting with an oil service and maybe a clutch pedal adjustment. |

I don't think it's the clutch as the notchy change is probably me. I've not checked the level in the gearbox or transfer box. But it is due a service next month with the mot and I asked em to do all the fluids Inc boxes and diffs ect

Ok well ask them to pay attention to the oil that comes out of the gearbox, especially any evidence of excessive metal filings or gold fleck in the oil. If they are decent they should inspect the oil and drain plug magnets and advise you if there is a potential issue.

Well it might be worth getting the clutch hydraulics flushed whilst the garage are servicing your gearboxes etc. |

This could cause wear to the selector forks but I fail to see how it contribute in the slightest to wear to the synchro. The R380 is a crude and not-very-well engineered box and none of the behaviours mentioned in this thread are particularly unusual. |

Q :The R380 gearbox in my 300 tdi Defender / Discovery has recently started ‘blocking’ when I shift from 5th to 4th, to get 4th gear I have to nudge 3rd then it will drop into 4th no problem. Why? A : A common fault on the early R380 gearboxes was the 4th gear baulk ring. The slot locating the synchro slipper wears and allows the baulk ring to rotate too far. This blocks the synchro assembly. It will be necessary to rebuild the gearbox, and replacing the baulk ring with a later type will eliminate this fault. Q : The R380 gearbox in my 300 tdi Defender / Discovery has recently started ‘blocking’ when I shift from 5th to 4th, to get 4th gear I have to move the stick to the left until it clicks then I can get 4th. Why? A : There is an ‘inhibit’ latch in the shifter mechanism that stops you selecting reverse when you come out of 5th, this is the click. The latch should click and allow you to get 4th when you come over to the 3/4 gate but if its not clicking on its own you may have to adjust the 3/4 bias position slightly to the left until it does.
