The issue is likely the head gasket failure and movement of the cylinder head due to Land Rover's use of plastic dowels between the cylinder head and block.
In theory the 10P version of the TD5 engine (pre MY02) used plastic dowels and the 15P version of the TD5 engine (MY02>) used the improved metal dowels. I had to replace my cylinder head a few years ago on my MY02 15P and mine was fitted with plastic dowels which were both almost sheared off. Steve 02' 110 TD5 Double Cab Rebuild Thread |

wouldn't head gasket issue mean signs of exhaust in the cooling system? which is not the case

Coolant level on the expansion tank is for COLD engine. When hot, it is a bit different. "Drobek" = The Small One - Discovery 2, "Blufínek" = The Blue Thing - Defender 130, and for me at least Ford Mondeo

I agree, the lower level is just a consequence of the high pressue, what I am worried is where the High pressure is coming from and the bubbles as the coolant was tested and no signs of exhausts were found |

Hello, before opening the engine check that the expansion tank cap works, this cap must open its valve at 1.4 bars and sometimes due to dirt in the circuit its valve can clog. The pressure in the cooling circuit of the Td5 engine is usually between 0.5 and 0.7 bars when hot with coolant at 90ºC if your circuit does not lose water.
The places that pressure can reach could be: for one of the cylinders, the most propitious is usually cylinder No. 1, the one closest to the fan, this is the one that has caused the most problems. Due to the diesel refrigerant exchanger since the diesel is at a pressure of 4 bars but this can be detected with detectors, it is normal for this cooler to lose water through the joints but not for them to mix. That the pump injectors put pressure on the water circuit inside the cylinder head but this problem is very rare since in the P10 the return circuit goes through the cylinder head. Due to the refrigerant oil cooler, it is easily detected because the oil cap has a coffee-au-lait color and the oil pressure is higher than that of the water circuit. Oh I forgot, I hope there is no air in the water circuit, bleed it in case there is an air pocket inside and open the heating circuit.

Get a new header tank Cap - see if that helps..

Or try to drive with the expansion cap loose, letting the coolant system work without any higher pressure. "Drobek" = The Small One - Discovery 2, "Blufínek" = The Blue Thing - Defender 130, and for me at least Ford Mondeo

I'm no expert, but I've just replaced the head gasket on my straight 6 diesel.
The symptoms were no water or steam coming from the exhaust, no milky oil but coolant was being pressurised. Driven steadily it was fine, but on a hill when more power was needed the water system would gain pressure and water would burst out of the expansion tank, leaving the engine temperature in the red and the expansion tank empty. A new head gasket fixed it. |

so I repleaced the cap with a new one, the issue decreased but the bubbeling is still there, even just after a 3 min. run in idle. I think the new cap is just hiding the symptoms.
