Hello. I have a 2003 Defender and the door cards sit snuggly against the seat box matting.

I imagine that it is the same as the TDCi, and on mine the carpet has polished the door card, there is so little room.

Often the door cards have depressions from contact with the seatbox. They also used to contact the dashboard fascia of the Td5, so the dash was factory fitted with adhesive velcro strips to stop the creaking.

Check that you have even gaps (or lack of) driver and passenger side. I know the bolts that bolt the seat box to the tub are M6, but the holes may be a bit larger to accommodate the higher tolerances of the Defender. The seat box bolt holes to sills (3x per side) and to the 2 brackets on the chassis (1x per side), aft of floorboards, are quite generous in size.
