I have a feeling that there was a TSB on this subject early in the life of the Puma, I think it was the starter switch causing the problem.

The battery terminals are very poor and buying a new one is unlikely to fix the problem. However, there is an easy fix by shimming the terminal with a sliver of 0.5mm thick copper:

Have you checked the nut on the starter motor side is torqued properly (like really tight)?
The one nut connecting the main positive power lead cable onto the starter motor. You will need a 13 mm socket/spanner for this, some dexterity and small hands will help to reach it, and be extra careful not to touch any other parts with your spanner or else you'll trigger proper sparks. Might as well disconnect the ground at the battery side. While you're at it, there is a also a round metal bar connecting the solenoid to the starter motor and that bar is aimed at carrying the high amps required for cranking. There is a nut that holds the bar on one side, this nut also needs to be torqued properly. I seem to remember this is a 11 mm nut. Really fiddly to reach though, access is limited and it's very dark down there. This winter, while having starting gremlins on my 2.4, I clocked both of these nuts by a 1/4 turn, and it made a world of a difference. I now always get positive cranking each time, no matter what the voltage the battery is at, even down to 12.1V in the cold. No more flat battery type of symptoms. No more cranking for too many seconds before the engine fires. No more click from the solenoid and then nothing happens. Amazing what magic a 1/4 turn on a nut can do. /Mat |
