I'd cut the hole back to good metal to stop the corrosion travelling, treat the bare edges with something like por 15 then as you say bond and maybe rivet a new piece of Ali over the top then seal and underseal from underneath. Ray

I had the same problem a few years back, ended up riveting some of the front bulkhead ali I had just removed over the hole after clearing up the corroded metal and sealing it in with mastic.

They sell small sheets of ally in most DIY shops.
Being ally you won't need POR15, just rub it down to bright metal and repaint it with a bit of etch primer. Don't use silicone sealant, use proper body sealer - it doesn't affect paint and sticks better. |
