What year is your truck?
You will have to investigate further, scrape back the rust, pull back the door seal if needs be, hopefully it is outside in rather than inside coming out! If it is just surface rust on the outside, scrape off as much rust as you can, treat rust by acid converting it, e.g. Jenollite, Ku Rust, Fertan etc they are all much the same for this small patch then touch up with colour then laquer on top.... If it is coming from the inside out then that's another story |

judging by the rust running at the side of double skin, id say you have found the start of a rusted out bulkhead corner. Id put my money on rusting from the inside !

Deffo rusting from inside. Get it rubbed down rust killed and painted asap.
Next get the bulkhead treated internally with dinitrol ml3125. Both easy jobs. Get it done as soon as you can, there will be more you can't see.... |

It'll be worse than you think but tackle it now, ( doesn't look that bad ) i was going to repair what i thought was a salvageable bulk head until i removed it, seems it had rusted from the inside out, it had already had footwell repairs and the pillars were shot and full of bog the top corners were holy ( at least they should of been blessed and buried ) but when i removed it it was full of crust nowt descent to weld to .. Repair yours properly and save it

Mine looks similar to this. Where would the best place be to get access to the inside of the bulkhead to apply Dinitrol?

Shocking on a circa 8 year old motor. If only Defenders were treated early by owners all this could be prevented. As well as taking out the top hinge bolt, treat the length of the A post top to bottom with a 360 degree extension nozzle from Dinitrol from the bottom of the A post where there is a little access hole.

Take the top door hinge off and blast up and down. Also take out the blanking plug near the wipers and go left and right. Ensure you use dinitrol ml3125. This stuff is very thin and mists up nicely so it gets into every nook and cranny. I'd be tempted to spray some dinitrol rc900 in there first to convert any rust especially around the inside of the effected area.
Going from the bottom of the bulkhead channel near the hinges is normally full of crud. |

I have to say for a complete novice this sounds like a disaster and fills me with dread! Guess I need to start looking into this as soon as I can. They have a 6year Anti corrison warranty. Yours was Jan 2011 from the post so yes, any LR dealer. 1951 80" S1 2.0

If your going to keep it, then you had better start getting familiar with them. It really isnt difficult nor require a huge amount of tools. Garages, especially main dealers wont be interested in these bits of jobs keeping it looking tidy. You might be lucky with your warranty this time, but there will be a next - inevitable in defender ownership tbh.
Be interested in what the dealer says they will do about this. Id ask for a new bulkhead If they get the body shop to tart it up, it wont last 2 years before its back. It needs preventive maintenance. |
