Had the same on my 2009 110, went at about the same mileage.
A few others have had the same problem and I think, according to a thread started by caterham, there is an upgraded shaft now ? Now at 45,000 heavy clunk when in first or reverse , back to dealers again , dealer very limited with info , not happy , feel its the gearbox / transfer box coulping again , has any one more details on this , I read a thread that Ashccroft were looking into this, if there are alot of motors having been chipped up with alot more torque and similar milages this problem must be alot bigger than people think , I have another 14 months of warrany cover what do you do , don't fancy this job every 20,000 miles , does this mean they are not fit for the normal use I give my older motors? 2014 2.2 90 hard top , Warm M8000 , Scorpain winch bumper, Ashcroft rear atb

Yes, it is a common fault and there are several threads on the subject (although yours is actually the first 2.2 I've heard of to have this problem).
I was told by a Landrover main dealer that there is an "official" mod to fit grease nipples to the coupling and drill the gearbox extension housing so that the coupling can be greased without removing the transfer box, but I have seen absolutely no evidence to support this. It is also rumoured that Ashcroft Transmissions is working on a solution. The root cause seems to be inadequate lubrication on assembly (the wsm makes no mention of lube) and it seems some are lubed and some aren't. If the coupling isn't adequately lubricated fretting will occur and the splines can fail in under 2k miles. If you lube the splines on assembly with a molybdenum disulphide grease (Honda Moly90 is ideal, 90% molybdenum, or a good cv joint grease) then you shouldn't have further problems. There are plenty of high mileage Defenders (150k plus miles) around which haven't had this problem, and I haven't (yet) heard of a properly lubricated coupling failing. |

My 2.2 with 12000 miles is going back in for its second new transfer box. I described the gear change as sweet as a nut until a friend jumped in to drive it and soon realised I was only keeping it going by a combination of painfully slow change from first to second and second to third, pausing in neutral between changes, never going anywhere near the gear stick until the clutch pedal was fully depressed, double de clutching where the engine management system would let me, never changing from third to second unless almost at a standstill and doing whatever it takes to not have to come to an actual stop at lights, roundabouts or T junctions. It was only when someone else jumped in and drove it like something vaguely normal that I had to face up to the fact it was a bag of nails
First transfer box change made no difference, see if this one does! |

I don't care what anyone says you can not drive a defender like you would a car
just because its new doesn't make it modern too much backlash ,too heavy, too courser teeth on gears gentle gear changes , slowly up off clutch , roll on and off the throttle |

Don't think I ever mentioned a hd shaft. I believe several have suggested the standard one is inadequate however if assembled correctly (ie lubricated) I would suggest it's going by the high milage /non issues experienced by some. |

I drive a series 3 with a perkins 4203 which if driven wrong would eat half shafts which I have run since 1985 and only broken 2, Have a hybird with 200tdi + lt77s which is fine , plus two disco td5s both which I drove and put 94,450 on one and 147,690 the other, and tdci 90 2.4 which I covered 17,895, I think I can drive a tdci 2.2 the right way , you never really use 1st in low other than down hill engine breaking, my mate had similar issues with a 110 2.4 but that was chipped.
Most folk drive there motors ok 2014 2.2 90 hard top , Warm M8000 , Scorpain winch bumper, Ashcroft rear atb 2012 2.2 tdci 110 Utility 1993 110 CSW Warn M8000 , Scorpain winch bumper , 2" lift , Roamerdive overdrive, on going 1971 Hybird 200tdi, 2 x truetracs,Extrem winch bumper, M8000, GKN overdrive & Coils 2" lift, Glynn Lewis cranked rear trail arms 1971 Series 3 88, Perkins 4203,M8000,SATs,O/D, |

natyeo ,mine was a general comment not directed at you , but I have seen people who think they can do a racing gearchange in a defender , and you can hear all the backlash taken up as one big bang
but with the splined shaft gone all they really need is greasing when put togather I drive mine sensible with maybe a mad 5 mins every now and then and bit of towing 3.5t ifor trailer , no real off roading , with all the talk about this shaft I put a small bore scope camera in there to have a look and could see a bit of brown dust so whipped transfer box out to get a proper look , yes bit of dust and bone dry no grease what so ever , but no real wear so well greased and put back together and it sounds so much better now and I didn't think it was bad to start with before greasing , but better safe then sorry and cheaper as no parts needed if the shaft was bolted tight in they would be ok its only because its clipped in and can move a small amount to start wearing away , same type of wear you get in dry drive flange splines and you used to get in the gearbox output shaft where it went in to transfer box before they put a holes in the input gear of the transfer box to allow oil to get to shaft splines |
