Ireland 2009 Defender 110 Puma 2.4 HCPU Cairns Blue
Repair Or Replace Chassis
Went to fit some nice stainless mud flap brackets to the front of the 2009 puma 110 I just purchased...
Thought I'd do the right thing and clean up the outriggers with the needle gun, what a mistake that was. Big Cry

Then I thought better check out the rear cross member.. Big Cry

What do you reckon replace both Out Riggers and cross member or bite the bullet and order a new galvanised chassis.

I think it really depends on the condition of the 2 main chassis rails. Replacing 2 outriggers and a rear crossmember is considered normal.

What is the condition of the A frame cross member? 1988 90 Hard Top, 19J Diesel Turbo, Shire Blue - Restoration ongoing
2012 90 CSW, 2.2TDCI, Santorini Black

Main Chassis rails and A frame cross member look good but I also thought the rear cross member wasn't too bad as a previous owner did a good job in covering it in under seal.

If I'm been honest when buying the vehicle I didn't think the chassis would be a concern on a 2009 defender... Shocked

If you can see that much corrosion, then chances are the rest of the chassis will have a fair amount of corrosion on it, in many places it’s just as likely to rot from the inside out so you won’t see it all

Your future plans with the vehicle are important to consider, if you’re keeping it long term then a chassis swap is a more viable option than if you’re just going to have it for a couple of years

May be a big outlay but patching a few times will soon end up costing a fair bit and you may as well have put a galv chassis on that will last a lot longer.

My chassis never got that, I patched the cross member once and then thought I’d just do the job properly in one go and put a galv chassis under it

I recently replaced my bulkhead outriggers and my rear crossmember on my 1993 90. Both had been replaced before. Those areas are rust prone so it's not unusual to have to replace them.

Give the rest of the chassis a good look over. Don't make a decision based on those areas. Obviously a galvanised chassis would last a long time and I suppose changing at this point in the vehicles life may allow you to care for other vulnerable parts before the passage of time takes its toll!

If you keep the chassis it would be worth doing a bit of preventative maintenance. Seek some advice on how to do it and with what kit - and it will be an ongoing situation...

I had to get some welding done last year and I covered it on the rear face with a checker plate.
Luckily a artic trailer company in my area uses a lot and a local scrap merchant picks up sheets of the stuff.
