Thanks, is it best to look first for a dodgy earth at the headlight end?

It'd certainly be the easiest to check. I don't know where the chassis earth is for the headlights. 2007 110 TDCi Station Wagon XS

Only just getting round to looking at this again. Does anyone know where the headlight circuit is earthed?

The headlights earth back through black wires, they run in the main loom on either wing, there will be two large connectors next to the bulkhead, one each side, then the earths go to an earth header on the bulkhead.
I'de be inclined to unplug the headlight bulbs, switch the headlight switch on and then see if the crackling exists. If it doesn't crackle, replace one plug at a time to see if it is created on one side rather than the other. Bear in mind the headlight circuit also provides current to other circuits such as rear fog light and headlamp levelling motors (if fitted). |
