As you say, it's a topic that's been done. I'd suggest a search to pick up more details.
I asked this same question on here, maybe 9 months to a year ago as I was helping a friend prep for a 300Tdi 90 bulkhead swap. As I say, I can't remember the details but the gist of it was that there were too many differences to make it straightforward job. When I did my own one (a 94 Tdi) it was a Td5 bulkhead that was used - it's a lot closer to the original. You might find it's reasonably cost-effective to sell on the Tdci bulkhead and get another one closer to your vehicle? Are you sure it isn’t just the correct bulkhead for the vehicle but with the “ flap blanks “
Specified by the owner that you bought the vehicle from. If you have a look at some of the bulkhead manufacturers, Shielder is one I think, they offer the option Of specifying a bulkhead with blanks for about £150 extra. If you look at the Arkonik website, they appear to build most of their rebuild vehicles with “Blanks “ instead of the Flap design, stops all the leaks ( well some of them ) I guess. I had thought about doing this with one of my vehicles I am thinking of rebuilding. |

Ahh I had no idea this was an option, but I believe it is a used one the previous owner has started to paint but now you have sprinkled on the seeds of doubt and it may be a better option to retain it and assist with the leaks, it puts Evan more emphasis on understanding if it can be retained and all the dash swapped from the original.

Unfortunately, while it's got a strong 'conclusion' it's pretty short on precisely why it's hard work to fit a newer bulkhead to a Tdi vehicle. I imagine it's going to be all sorts of issues like having the wrong mountings for heater box, dash, loom, pedals (esp accelerator), wiper and motor.... I'm not aware that I've seen one (A TDCi bulkhead...) up close and personal, in the nude! If you could post a pic I'm sure I could point to some basic questions.
