Spigot bush was worn to about 1mm thick as well. lots of dust and broken off bits fell out of it.

New genuine crank seal fitted... new valeu DMF, new valeo clutch also fitted
Got the gearbox back on today... happen to have tilted the engine back down at a fair angle to get the box lined up, and got a few drips of engine oil out of the crank seal Tipped it slightly more whilst wrestling the box....ended up putting a drip tray under the bellhousing... oil was drip drip dripping out at an alarming rate. FFS Oil seal must not be seated on the "top" of the sump gasket properly, and it's leaking out around it. I've not even started the engine yet, so can't be the crank seal allowing this much oil out. |

All back together now.
Definately is "smoother", engine starts quicker as well; not that it was ever slow to start, always with a quick turn of the key, but I assume there's less rattle from the DMF? dunno, but it's definately better. Downside.... the friggin t/box (which is why I started this job in the first place) is STILL LEAKING! Obviously wasn't the input seal. Looks like it may be the front casing assy, which I think can be removed in situe, so that's next on the list. Oh, and clutch (so far, only done a quick 6 mile or so road test) doesn't appear to be slipping... and clutch is much lighter, probably due to the fact that the push rod ball end had worn into an almost point and was starting to pole through the hole in the fork... all within 60k miles. |

Yeah, could well be. or just the front casing itself. Although I (thought I'd!) sealed it when I fitted this box last year.
I suppose the intermediate shaft needs stripping down and a new O ring installing.... don't suppose a wipe down and copious amounts of squirty instant gasket will cut the mustard.... |

All removed and refitted now. I think it was the intermediate shaft; I fitted new O rings and gave everything a nice coat of RTV sealent.
Went for a couple of hundred mile drive today... its soooo much smoother now. Even SWMBO noticed, and that takes some doing! Strangest thing was having no oil leaks. I kept crawling underneath everytime we stopped to have a check. I ever realised how bad that DMF had got. really makes a difference having a new one. and the clutch no longer slips either. happy days!! Last edited by diesel_jim on 29th Apr 2019 6:00am. I've just fitted a 'new' pre-owned R380 and LT230 to my TD5 Disco. Both were clean and dry on the outside on receipt, but now they're fitted although they drive beautifully (the main box is better than the original when it was new) the transfer box has a significant leak from the front of the intermediate shaft. Very annoying, it would have been so easy to fix before fitting, but there was no sign of leakage.

^^^^ It's a pain as you need to remove the t/box to fix it... all for the sake of a 2pence O ring.
