Is it the same both sides? Could be tub alignment? 2002 90 Td5 Station Wagon

Or if not tub alignment then seat box alignment relative the the bulkhead and tub as I'm pretty sure the dimensions are the same 2002 90 Td5 Station Wagon

Ive got a 200tdi with post 2007 doors with no problem and a 90 with post 2007 seat box Tunnel converted to lt77) again post 2007 doors no problem with closure

Thanks for the replies.
The gap is identical each side. It is like the seat box is pushing the doors out at the bottom rear edge. I can push the bottom of the door in and it seals up fine, or without the door cards it fits. Looks like I might need to do some jiggery pokery to see if I can realign something. At least I know it should fit and it’s not because I have mixed and matched old seat box and new doors. |

You could try adjusting the latch on the door frame so that it's slightly further outboard. It depends on just how much clearance you need, though. I've got post '05 (not '07, they were fitted to later TD5's too) doors on my 200tdi and they shut and fit nicely, but there was a degree of faffing with the latch in the process.

sorry if this is too obvious or basic a question, but are the door cards themselves the same? i.e. are you using the earlier door cards, or something different/aftermarket?

I suspect either the doors are warped, the top is probably bent in too far, which means you just have to bend them back into shape.
Or the sills are too far in. Loosen the bolts off along the sills and pull the sills out further, you could place a jack or portapower between the chassis rail and the sill to push them out further to meet the door. |

The door cards a new genuine items as they are different to the old style and not interchangeable.
I did wonder if there could be such a thing as warped doors. They are genuine but second hand so could be out of true for all I know. I need to have a day playing around with it once it warms up a little. |

It's a Defender, they're not known for their high geometric accuracy.
Although it looks amateurish, this video shows fairly typical door adjustment techniques in car manufacturing. Doesn't matter if it's a Mercedes or a Dacia they all do the same thing. |

Interesting video which brought back memories (some good, others not so) of when I was a forman of the door setters at Dagenham when we made Fiestas there.
To watch the guys work was scary to say the least, the way they would knock 7 bells out of the doors with dead blow mallets setting the A pillar gap by opening the window + hitting it with all their might upwards and how they set the door margins + flush by bending the welded on hinges to bring the top or bottom hinge in or out and sometimes up or down by using a lever with a slotted plate welded on one end. To think they had to do 720 ish/day vehicles, often 4 doors too was hard going which I probably didn't appreciate at the time. |

You lads want to see how the car trims are made, the amount of stuff that has marks etc on, which you would scrap straight away, practically most of it is said to be fine
laugh is when a spanking new model is due to come out, things have to be packet perfect, once the 1st few new models are off the line, then its just send in, as no one will have time to check parts properly at all. Targets get wound up quicker. Work did this with some Renault parts, a few things were brought up before Renault even got their hands on them. But we were told its fine. Laugh is, two years later down the line, Renault picked up on what we mentioned two years earlier. They did really go to town, when they paid a visit. They were not happy about some trims and said we are going to go through everything you make for us. Arses were putting like there was no tomorrow So things have been tightened up quality wise.
