Just to clarify, the fan will only operate with the slider in the two lowest positions (lever should click) the upper 2/3 of the slider just allows fresh air to enter at a varying rate at of its own accord.

I thought i tried every position , but to start with i had the far right leaver in the middle position which i thought was feet and windscreen. Then the leaver on the left set to the bottom position which i assume is full speed.

Also check at the flap in the heater box move when move hot and cold lever and fan speed lever too
1. hot and cold lever is meant to mover top one on heater box, in the cold air position air a round heater matrix and as you move the lever to hot end the flap in box direct air into heater matrix 2. fan speed lever is meant to mover side one on heater box from closed at (0) to open as fan speed lever move down to full speed Click image to enlarge 3. one more check flap foot well to windscreen have look below in foot well you see small air out let if you remove plastic cal and move the far right lever up and down this flap is meant to move up and down to direct air to foot well or windscreen and both with lever haft way Last edited by dorsetsmith on 21st Nov 2017 1:29pm. Where on the heater box are the flaps to check ( could not see anything obvious) or do i have to start taking things apart?

AFAIK the flaps are operated by the lever on the top of the box. The end of the cable is clamped and this is what moves the flap in the box 1999 Defender TD5 110

The lever on the top of the box is Hot/Cold
The lever on the side of the box (engine side) is the flap which allows air into the cab or not (linked to the fan speed lever). The windscreen/demist/footwell lever is connected to the lower dash section only. Steve 02' 110 TD5 Double Cab Rebuild Thread |

Thanks i will re check , maybe i was looking at the wrong part as i dont recall any cables on top like that shown in your diagrams |

You should also check the long hose which goes from just under the inlet manifold down to the front left of the rad.
It catches on the engine mount and wears away causing a leak. I cut and patched mine before replacing with some Chinese silicone hoses. |

I was playing around with the fan control today, shifting it from top to bottom it seems to click 3 times after all the white marks. I can just hear it on the second click and can hear it as expected on the very bottom 3rd click. Next to no air flow on any settings though. I'll investigate further on weekend.

Ok amature hour , topped up coolant but over filled completely ( really not easy to see level), two of us as well lol.. is this big problem do I need to get some out or can I leave it? I ran engine for a minute and it's dropped a bit.
