Strip and re-coat Hannibal roof rack - Best options?

The factory powder-coating on my Hannibal rack has started to peel in places, leaving behind nasty white areas that look like surface corrosion. Similarly there are 'veins' of bubbling in places under the coating which if scraped with a screwdriver, lift and reveal more oxidation. I've no idea how old the rack is and it was on the vehicle when I bought it so clearly not a warranty claim but curious if anyone has stripped and re-coated one before?

Stripping - is shot/sand blasting going to damage the alloy? If so then would an acid-dip or similar work to remove all the coating without damaging the aluminium

Re-coat - would it be preferable to have the whole thing powder-coated in black again or is paint a better alternative? I'm worried that if I was to spray it, then it would be difficult to reach the areas inside the cargo tracking, leaving areas exposed. Similarly, tightening fixings into the tracking could damage the powder-coating which can't be touched up

Any thoughts/advice?

Best practice would be to have the coating burnt off, then the rack should be sand blasted. Good powder coat with a primer base will give you the best protection, and adhesion to the aluminum. Not a cheap route to go, but it will give you the best results.

From the factory, the Hannibal powder coating on my rack is not the greatest. Some areas have very thin coverage, visible to the naked eye on a sunny day, and confirmed by an elcometer (measures paint or coating thickness).

I'll be going down the refinishing road next summer. it's a Landrover thing...

I changed the colour of my patriot from ally finish to black, just powder coated it.

Interested to follow this, as I'm keeping an eye out for a Hannibal rack. The racks in my price bracket I've seen need a recoat.

I had wondered if something like the Buzzweld CIO would do a decent patch up job. James

If the latter, would it be better galvanised?

If you do go down to bare Alu.
Acid etch it, then hi build prime before painting if you do do that.

Aluminium is renowned for peeling off paint or oxidising under a covering surface.

Ideally I'm keen to avoid powder coating on the basis of the existing problems however it is a good way to achieve an even finish and my spray skills aren't great. Likewise, with limited time in the UK it may be easier to remove the rack, drop it with someone and collect it a month later.

As far as paint goes, if I were etch, hi-build and top coat but am unable to get the paint into the cargo rails properly, is this likely to have a negative effect on corrosion? The rack is aluminium after all and Hannibal sell them as bare, not sure if they are lacquered from the factory? Buzzweld is a favourite for paint, I've used some of their products and been very happy with the finish.

I'll lift the rack off and have a go at burning it as a test, if not then sandblasting is the preferred option. I know my local blasting place aren't a fan of removing powdercoat however.

AJC - your rack looks really smart, did you have to do any prep or did it go straight into the coaters? Would you mind giving a rough idea as to the cost? PM if you would prefer

I have an old "bare" aluminium Hannibal and i'm 99% sure that they are lacquered, and to a decent quality too.

I think the black looks better, but the clear lacquered finish seems not to suffer from the same problems of scratches and corrosion that the powder coats do. It has discoloured but hasn't corroded to any significant extent.

Mine has been hacked and butchered, with holes drilled and rails chopped off but I suspect it has probably had a decade living out in the elements with a tent on top and an awning on the side, so probably deserves to look the way it does.
