No, it's a civilian copy and so lacks all of the unnecessary holes and came pre-drilled for the rubber end caps. I didn't realise that sorting the pin out would be such a pain though. Click image to enlarge Further developments this evening. After having it sit in the freezer overnight, I took a punch and a lump hammer to it and did manage to move the broken bit slightly. Then broke my punch I haven't got anything else to hand that is both hard enough to drive the bit out and only 2mm diameter and I can't find my blowtorch, which I haven't used for probably ten years, so I'm going to admit defeat and just buy another pin. Fortunately, they're not very expensive. Thanks for all of the suggestions, though. Have you tried using a Blacksmiths drill bit they are better quality then most jobber drill bits and as sharp as anything. Tool Station sells them at really cheap prices. I have drilled through hardened steel with one of these drill bits.

Thanks for the idea but those drill bits are more expensive than a new pin (allowing for delivery) and are much bigger than the hole I'm trying to drill.
I had a look but their pins are about three times the cost and I'm not convinced they'd fit. As my bumper is a civilian copy, I suspect it's been made slightly differently which means that a slightly longer than normal pin is needed.
I've no reason to doubt Mr Blackwolfs suggestions. It's just become a trade off between buying more stuff to fix the problem and buying a new pin. I've gone for the latter, which should be with me tomorrow, as I need to use it over the weekend. If necessary, I'll just use a pin at the length it comes, but with a bit more care with the drilling, I'm sure I can get it right second time around. You need it shortened? Can that shortening happen at the 2mm hole end?
If so bring it to the next Sy4x4 meeting (or if you're passing Tongham) this weekend and I can chuck it on the lathe and put some carbide to it. That'll get through it. A bit in hindsight but if it's a small drill bit you'll want the pillar drill to be on a fast setting otherwise you'll risk the bit biting and exactly this happening. I've got some pretty decent quality Presta drill bits and even managed to snap the 8mm bits because they're so damn sharp. Better off running fast and with coolant (not oil). Two ways to look at the problem
1) It's all great fun ... I'm learning heaps about drills, metals, temperature, differential expansion (yes in theory the hole gets larger at the metal gets hotter SS expands at roughly 1.5 mm per m per 100 C, so I might expand the radius 1/10th mm if I can get it to 400+C) . I've even cleared out the shed and sorted it to look for a blow torch ... 2) My time is worth x quid per hour and is a very scarce resource. Fixing the pin is costing n quid; getting a new one (n - heaps) quid, which I could spend on .. that nice green lane trip Suggest solution 2 Sold the much modified 110 2.8, in Oz Brought the 90 home from Switzerland ... |

I realised my mistake the second it snapped I now know that trying to drill through 25mm of steel was just asking too much.
Thanks for the offer but the hole I was drilling is within the intended finished length as it's for the lynch pin. Always liked the look of these central towing point, but in Oz I ended up with a tow ball one side bolted straight through to chassis and towing eye bolted to other chassis rail. Was never sure of the bumber strength.
This 'civilian' version, is it reinforced at the holes? If you recall your branch welding (B31.3 and branch reinforcement and all that) you need to be real careful of high stress points. The pin slides in the bumper, so can impose a point load of several Te at a single point on the bumper steel plate under shock load. If not reinforced, I'd be tempted to take some thick and large washers and get them welded really neatly to upper and lower bumper steel and painted in to merge with bumper. Else, first time you pull a truck out of the mud you may, um, enlarge the sleeve in the bumper ? Sold the much modified 110 2.8, in Oz Brought the 90 home from Switzerland ... |

Problem solved A slightly larger bit to start and a bit more care drilling out in stages and I've got a nice 6.5mm hole, bevelled on each side. Ten minutes with a hack saw lopped about an inch and a half off the end and then five minutes on the bench grinder saw the end shaped and polished.
I've also cut a rubber washer to sit under the top flange to stop it rattling against the bumper. My failed first attempt is at the back: Click image to enlarge The bumper is, I think, a standard one that's been beefed up to support the tow hitch. The centre section between the chassis mounts is now box section and the holes where the pin pass through have had very thick washers welded top and bottom. It's bloomin' heavy and I'm happy that it's substantial enough for its' intended purpose. I think it's the latter that's caused me such a problem though, as those washers make it thicker than the working length of a standard 4 inch pin. I wouldn't give up on the failed one. Drill 6.5mm from the good side find your blow torch. Knock the bit out. Someone might steal the one on your car |
