Friend of mine had a similar issue on a 300tdi. Was the sense line that comes off the alternator output, shorted to the engine block. Check your wiring!

Dead short *in* the starter?
Even if there was an issue with the starter why would that appears whilst driving along unless it was an issue with the solenoid? If you measure the resistance of the starter it will always read as if it's a short because it's such low resistance. |

Thanks for all the advice.

Just a quick update on this.
After checking the cables which all seemed ok I dropped the starter off this evening. The top bolt isn't the easiest to get out but with a bit of perseverance it came out from underneath with the right length extension bar. The starter is burnt out and very crispy inside, I think I was lucky it didn't catch fire. New one on order from Steve at AF so should all be sorted by next weekend. why would that cause a problem whilst you were driving though? I'm still thinking that might be a symptom of another, related problem rather than the cause. Key getting stuck in the start position or starter solenoid getting stuck or something.

Thanks, there was a few minutes whilst she was smoking I was really nervous.
Good point cupboard it could still be a wiring issue. I think the normal mode of failure is for the solenoid to stick on causing the starter to stay engaged and overheat. On mine it had caused the starter to short bringing the battery down and causing the electrical issues. My ignition switch is fairly new but I will check the circuit before fitting the new starter. If the starter overheats and seizes then up until it catches fire it will appear as (or at least so close to that you couldn't tell) a short |

Thanks for the info and the wiring diagram which is very useful.
I think I'll replace the relay as well to be safe as I would hate to fit a new starter and have the same issue. The ignition switch was replaced with an original one when I put a new lock set on six months ago but I will check it is working correctly.
