Well after about 111,000 miles the gearbox has given up on my td5 defender - the last 45,000 of which it has been fairly heavily tuned. I'm having the gearbox rebuilt with a discovery v8 5th gear (5% taller gearing) having puma spec quiet gears in the transfer box and an ashcroft atb centre diff.
Does anybody have experience of this kind of spec setup? I've taken it up to IRB developments - Ian is the only person I'd trust to work on my defender other than me.
I'd do it myself but the workshop at home is full of immobile range rover classic at the moment. I think gearbox life is linked to driving style. Although I drive fairly quickly I am always mechanically sympathetic and try to be as smooth as possible. When i asked Ashcroft about the V8 gearbox gear (5% taller) they said as I had the disco longer final drive in the transfer box they didn't think it was worth the additional cost as 5% is such a small change for the extra £110

I haven't spoken to ashcroft myself - it's where I saw the option for the taller gearing though.
Being as I'm hoping to get another 100,000 miles from the rebuild I don't mind the £110 cost as I'm sure it will make a slight difference to economy. Had an ashcroft built R380 fitted to my TD5 on thursday. Only done about 50 miles on it since, but first impressions are quieter on the motorway, now sits at 80 and most of the noise is wind. Previously it would be gearbox scream at 70! Needs a remap to pull the higher 5th comfortably though I'd say, Although I think I might be a little down on power at the minute. And I'm still used to a fast diesel hatchback!
What are these quiet puma transfer case gears you speak of? |

Yes - disco 2's and pumas have "q cut" gears that make less whine at speed. The trade off apparently is that they aren't as strong.
