I should say I only plugged in the new switches not mount them completely to see if it resolved it. Presumably bolting the indicator switch isn't going to make a difference i.e. earth it etc. The full beam still worked so I am guessing not. 2002 110 CSW TD5, Zambezi Silver

I had simmilar problem with our TD5 - no main or dipped beam without any warning. After quick check both switches were OK. No dim-dip relay installed. So I traced the wires according to the schematics from RAVE and found partly melted, partly corroded header joints placed above the internal fuse box. Also some relay brackets were partly melted. Probably because of water in that place.
I have replaced the bad relay brackets and simply cut out the bad connecting headers - I have soldered the wires together and used plenty of heatshrink tubes to protect the solder joints.
Next step will be extra relays and thicker wires for the lights - to protect light switches and to get better light output from the lights - with original long thin wires, there is a big voltage drop and the light bulbs are just yellow not white.
The repair was easy - the dash was removed at that time, to repair some rust holes.

Here is visible one melted blue header. "Drobek" = The Small One - Discovery 2, "Blufínek" = The Blue Thing - Defender 130, and for me at least Ford Mondeo Smile

Thank for that - what I'm struggling to work out is why I have full beam with no issues but no dipped beam if the switches aren't the issue? If it was the wiring then I wouldn't have either as you describe?

No, there are two circuits - one for dipped and one for main lights. You have to check it with schematics. "Drobek" = The Small One - Discovery 2, "Blufínek" = The Blue Thing - Defender 130, and for me at least Ford Mondeo Smile

Ok thanks - will try and take another look. Do the two circuits have separate fuses? That would be just too simple a fix?!

Are you basing your findings and exchanging items having used a multimeter? I too am in Dorset and should you need any electrical assistance I may be able to help? If you go through life with your head in the sand....all people will see is an ar5e!!

Thanks for the offer - I only had time on Saturday to have a look but with the rain I was limited to what I could do so didn't get a multimeter on anything.

The vehicle is in Poole at the moment and I'm commuting in something else while the lights play up. I see you are in Bournemouth but work is pretty busy at the moment so my chances to get out are limited, are you around on Tuesday at all? I was hoping to get it to AL Services on Thursday if I couldn't sort but work now might stop that.

I've just managed 5 more minutes looking around - all the light fuses were fine - the alarm fuse had gone though? Swapped a good fuse in to that on the off chance but not change.

I am on nights so will be sleeping off. But one late afternoon may be a goer. Al Services or the independent off of Alder Hills is a good idea if my offer is not convenient. If you go through life with your head in the sand....all people will see is an ar5e!!

Could the pink relay behind the instruments be the cause? I'm away from any tools at the moment but this is about the last thing I can try and self remedy with where I am and with what I've got.

Trying to track down a relay to swap but if it's not likely I won't keep at it.

You could pop to Charles Tent the breakers along Ringwood Road not far from the Audi garage and grab a relay or two in a few minutes having paid the £1:50 (I think) for yard access? Quickest solution I can think of without trawling round or paying over the odds for something that is suspect? If you go through life with your head in the sand....all people will see is an ar5e!!
