Had a bit more of a poke around today.

There are no visible signs of leaks on the engine at all (which for a 200Tdi is a miracle!)

No steam from exhaust

No oil contamination

No bubbles in expansion tank (other than coming through from the radiator when agitating hoses)

No signs of wetness or residue around any joints or p-gasket.

Expansion tank is pressurising.

No misting on the windscreen or smell of coolant from the heater blowers.

No chuffing from oil filler or expansion tank.

All I can think of is ether a crack in the head which is only opening up under turbo pressure or when hot, filler cap is week and letting steam escape (though no residue present or steam visible) or head gasket has gone slightly but not enough to cause any contamination.

What tests can I do?

Check the P seal behind water pump pretty common place to leak, quite hard to see.

Fill it back up and see if it goes down again to start with..

Dump some radweld and do the same again.

Go to a garage and gave the cooling system pressure tested maybe? My 1986 90 is currently on a full rebuild, with new chassis, Paint etc.. Very much a hybrid, TD5 Chassis, tub & bulkhead with a 200TDI and LT77 GB Painted in Stornoway Grey Smile 2 years off the road, but getting close to completion now

Did 50 miles to work and back today and its not moved enough to notice.

I don't want to put any rad weld in it as I have never heard anyone use it successfully.

I'm enquiring with local garages to find if they can pressure test it Thumbs Up

When I worked for scania trucks I modified a header tank cap with a tyre valve (drilled a hole and fitted a normal tyre valve with some tiger seal) not perfect but worked for me, if you do it, maybe fit a small hose and guage? And don't put too much pressure in.

You might be lucky and hear a leak or the pressure might drop quickly?

Like I said before, it may have been a void that's now been filled.. I would give it more time and see if it goes down over a couple of hundred miles. My 1986 90 is currently on a full rebuild, with new chassis, Paint etc.. Very much a hybrid, TD5 Chassis, tub & bulkhead with a 200TDI and LT77 GB Painted in Stornoway Grey Smile 2 years off the road, but getting close to completion now

Haven't been able to work on it this week as it has been a bit manic.

Checked the level this morning (having been topped up on Tuesday) and it had dropped about an inch.

I'm at a loss its so weird, everything suggests it is leaking but there are no leaks!

Also, possibly silly question.

On a 200tdi, should the radiator top cap have liquid all the way up to the top of the radiator?

Reason being there always seems to be about an inch gap when everything settles down?

should be roughly full , check small bleed pipe is free , small pipe comes from top of engine and top of rad then to header tank

take small pipe off make sure pipe is free + check the pipe on the rad

not uncommon for the small pipe to block and will cause strange things to happen

No the bits the small pipe pushes on to , as thats the smallest part one on the rad , one on top of engine , one on header tank
