Fitting a larger intercooler
If I was to fit a larger intercooler to the Puma...

How difficult is this? Given I have air-conditioner and an ARB winch bar do these pose any problems for the installation or operation? I expect I would have to take the bar off for the installation. I've seen this thread with the install pic's: http://www.defender2.net/forum/topic3294.html

Do you have to drain/remove the radiator or disconnect/remove the air-con core?

How does the vehicle perform when mapped OEM standard?

What potential issues can occur from this upgrade? I wouldn't think it would be as much as from the ability to then look at aggressively remapping the engine. Which I don't intend to do. I want performance and economy.

Now the real big one: Allisport or Td5Alive or something else?
This is a difficult one as what I want to achieve is better air cooling in air temperatures consistently above 30C during the day (night time 20-30C). Dust, dry heat or high humidity.
These intercoolers are - I assume - designed for UK conditions. So what other options do I have or how would they perform? 110 2.4TDCi

I have a Puma, I also have an Autologic remap....I was informed at Autologic (and by Pete from BAS) that upgrading to a larger intercooler could make the remap incompatable as the remap was configured for optimum performance with a standard intercooler.

Basically if it is your intention of having any remapping/electronic performance upgrades later get the intercooler done first and then 'try before you buy' if you are able on any performance upgrades.

I know you mentioned performance and economy but a decent remap will give you both.

I always find a lot less hassle to fit the intercooler from the front - so degas aircon and remove the condensor. It will be slightly harder with the ARB in place, but it should come past.

As soon as you mention you have air con, most companies will try and sell you a smaller intercooler... which when you consider the temperatures you want to work in wouldn't be the best. You need to make sure you have an intercooler with a good core (so braised aluminium not glued - and you really want an extruded core - not a plate and fin), you also need something with a large surface area to get maximum cooling.

You need to make sure you get quite an open fin to ensure the intercooler doesn't impair flow to the radiator.

I've sent a few intercoolers to people in hot climates (Greece, Libia etc etc) and they've not had any problems.

The only problem with fitting a full size/height intecooler to a Puma with AirCon is that the right hand side aircon pipe (RH if you were sat in the car looking forward) is a little bit tight an needs minor reshaping to go around the intercooler... but if you don't mind this - get a full size intercooler in.

Got an Allisport from Pete (BAS). All fitted, without removing A/C or radiator cores. Easy really, though the studs on the wings are a PITA just to get the bonnet latch brace off. Replaced these with M8 bolts.

As for the difference - WOW! 110 2.4TDCi

Just a little bit bigger Shocked

When I replaced the OEM hoses with XDB ones I got a marked change in acceleration and performance. Much smoother and now with the bigger intercooler it gets even better. Will have to see what fuel economy is like but I'm expecting an improvement. 110 2.4TDCi

I would be very interested on hearing your impressions of the fitting of the larger intercooler and seeing what differences it makes to your Defender, dm-td5. Wonder what it will do to economy etc. Many tears ago I fitted and Allard intercooler to my turbo diesel 90. Granted I have no need for extra power but I would be interested to see if it makes a marked difference to your fuel consumption. After our last winter getting the engine to run cooler with the larger intercooler might not be such a good idea! Anyway keep us posted. 1982 88" 2.25 diesel

The intercooler from Allisport is for vheicle without AC, how do you fix it??

Longer to heat up on short journeys which would not be good for the engine. I suppose it is all about compromise. 1982 88" 2.25 diesel

The intercooler is for a vehicle with air-con and not the off-road performance model. My problem is that if I am really lucky we get one night a year where, for about an hour, the temperature may drop as low as 15C (record is 13C) but by sun rise its back to 20C and a day below 25C is unheard of. This year we only managed 19C as the lowest temp. Guess how long it takes the engine to heat up when the day is usually around 30C or better?

Of course the down side to town is short trips since the longest distance between anything is 13km to work or the airport. Any further and its on to the dirt track out of town and 730km before the next town. My Tdi has managed to do 16000km in 6 years and that included a 2000km trip out of town.

Cold air is the intercooled diesels friend, density of the air improves and so thus does the air fuel mixture. You are right about a larger intercooler in cold temperatures as, with all things, there are limits and then you get the inverse effect. If I lived in southern parts of Australia where they have a winter I probably wouldn't have bothered as much. 110 2.4TDCi

I think you may be getting confused with the radiator.

Radiator cools the engine and the Intercooler cools the inlet charge after going through the turbo.

A larger intercooler lowers the temperature of the air that becomes more dense.
denser air improves engine efficiency becuase at the same rpm the volume of air is greater.
The diesel engine works in excess of air, much air it breath is better.

That's why when the temperature out drops, the engine runs better. Matteo
