Thank you for your help, Lorryman!

I cannot see any visible defect at all with the old VCV, and only the slight external discolouration of the old one made it distinguishable from the new one. The valve plunger moves smoothly when pressed with a pointy thing and feels just the same as the new one.

I still have the old one and if it would further your knowledge (which you share so generously with us) I would be glad to post it to you for you to inspect or dissect.

As a matter of interest (for future reference). Although this doesn't necessarily cause any fault codes, would there be some changes to any of the live data that would help to diagnose the fault?

A very good question! I didn't actually manage to capture live data when the fault was happening, so I can't answer definitively.

What I think must have been happening was that the VCV was sticking or responding sluggishly, and when the demand for more fuel was made the LP pump was failing to supply enough fuel to the HP pump due to the VCV continuing to divert fuel to the return line. This would presumably result in the fuel rail pressure either dropping (injectors supplying a bigger shot but the fuel in the rail not being replenished) or simply not increasing as intended. So although I was unable to capture data showing this, it may be that it can be captured.

It is interesting that it doesn't cause a low fuel rail pressure DTC though, and I suspect that this is due to a deficiency with the ECU's fault detection algorithms. It makes me think that the ECU doesn't detect a pressure that is within working parameters but inappropriate for the demands being made on the engine at the time. It is frustrating because there's so much more we could understand if we had access the the source code and programming data for the ECU (fat chance, of course)!

My VCV was evidently failing to close promptly when required. If one failed to open promptly I would expect the fuel rail pressure to become excessive, which will produce a DTC and may also pop the pressure relief valve. This doesn't seem as common, which may be due to the VCV being open by default.

Mine is getting much worse so I am going to change the valve.

Please can someone advise which tool I need to undertake the re-learn? Is it only Faultmate or will any faultreader do, I have a mid range Autologic.

Bm52. Not sure if you have read else where but it would appear my problem has been the turbo and / or the actuator.
It's at the dealer now and should be back next week.

Will let you know how it is when I get it back.

sorry just came across this - to answer your question;

dealer replaced turbo and suggested the fault was due to excessive play in the spindle. to be honest I'm not sure if this was a guess or not. yes the was obvious play in the spindle but it certainly wasn't the full fix I was expecting but there was a marked improvement.

there's been numerous other fixes / improvements along the way too. so all in all I'm not sure my experiences are going to be of any help to you.

thanks for all the work on this, My wife told me this morning that the defender was acting up and upon test drive (she drives it) it seemed like it was getting starved of fuel or the diesel was bad, (she left the cap off in a rainy sotrmy day,) so I thought that it could be some water in the lines somewhere. Fill up and run for quite some time at various speeds and still getting the problems that you mentioned. Seemed a bit worse while shifting into reverse, and then dying on me...
anyway, when the part comes and the fix is in, Ill update and see if this too is the same thing you had.
If not it is the EGR that is open and closing on it's own accord...sometimes working great and others not,
