Fuel pump nightmare (TDi). HELP!!!!
Truck is a 1991 200TDi 90. Was totally restored in 2016 at huge expense (£30k) However, this is one of the very worst of "it may be galvanised with new doors, but everything is breaking all the time". My rusty 300/110 was perfect in comparison.

Failed MOT on leaking head seal on injector pump. I got seal, backed the head off 1mm too far, turned the engine over by hand, SMASH.

So, not wanting to fk around with secondhand overpriced rubbish online and being told that my pump was non exchangeable, I spanked £850 for a recon one and it turned up the next day.

So, I got my flywheel lock pin and put it on. Took the injector lock pin and the first thing I did was put it in the pump. So. flywheel is locked. Put the belt on and new tensioner, installed pump. Put the pulley on the pump, tightened up the belt. Cam arrow exactly in the right place. Tightened the pulley bolts to the pump. Bled it. (note the truck was facing slightly uphill). Removed the flywheel and pump pin. Rotated the engine twice by hand, everything still lined up perfectly.

Started the engine. Runs like a sewing machine. No smoke, all happy days. Open throttle to end stop. It will not rev. It will rev a bit, but not properly. Turbo is ok.

So, everyone says "lift pump". So lift pump (which pumps by hand fine) comes off and brand new one goes on. Really good delivery. Hook it all back up. Exactly the same.

I don't know what is wrong with it. The pump has yellow paint on all of the screws (anti tamper) and there's no adjustment that I can see. The flywheel and cam are in the right place. The pump was timed in with the pin in.

Help. I have done everything by the book and it will not rev. Turbo spins, but no power. When you give it loads of revs, it slightly hesitates. It feels fuelly to me, but I just don't know.

YAYYYYY FIXED

If this ever happens to you, the in and out banjo bolts have different hole sizes which means that the bolts need to go in the right holes. One with the big hole is the in and one with the small hole is out.

Not doing this causes it to not rev!
