It’s not worth the hassle. Just buy some ACF-50 and it’ll kill most of your rust issues. 2008 2.4 110 Utility Station Wagon XS.

Use dilute phosphoric acid (25% w/w) which is widely available and inexpensive and will turn your ferric oxide into ferric phosphate.

For smaller / manageable parts, I remove the bulk of the rust using electrolysis - google is your friend to find how it works. After electrolysis, I then use a rust remover (not converter). For rust removal I use a product manufactured by Hg - https://hg.eu/uk/products/hg-rust-remover
Its not expensive, and I only brush it on, and a small 500ml bottle goes a long way. On my restoration thread there are 2 pics after I applied it to my chassis. But was only surface rust it had to deal with. How well does electrolysis work? I suppose that in theory we could connect our Defender chassis to a trickle charger of some sort and spray part of the chassis with an electrolyte.
Just make sure it's plugged in the right way round! |

With that method, you would need your cathode only a film thickness away from the chassis.
