The pressure.....again!!!
Its only happened again Big Cry

As some of you know i had issues with coolant discharging out of the radiator cap after driving 2+ hours, would not do it on shorter trips, used the head gasket RELD tester and the fluid turned yellow indicating exhaust fumes in the coolant.
Tried everything and in the end had the head gasket changed with the head skimmed and pressure tested, (turbo flange broke in between Shocked ) ended up fitting new turbo, new glow plugs and had all the injectors overhauled.

Its been running fantastic since with zero issues and very smooth, i went to the Billing off road course the weekend which is a 3 hour trip and no issues getting there at all my OBD reader showing average CHT of 84-89c
But on the way home around almost 3 hours into the journey i had the distinctive smell of coolant, looked at the OBD reader and coolant slowly climbing into the early 90's, heater full blast - cold air.
pulled over coolant tank empty and water stains from the cap, topped up and eventually bled the system.
Got home 15 mins later and tested with the RLD kit and sure enough the fluid turned yellow.... i could have cried!!

So what now? i am going to permanently disconnect the EGR cooler and bypass it. But is there anything else i am missing?
My mechanic who done the head gasket said theres no way it could be the head gasket and reckons if the EGR makes no difference it could be a liner but will show bubbles in the tank which i don't have.

I had similar probs exasperated by a non receiving cap, but I only found the cracks on the cylinder head when I very carefully cleaned the carbon off around the valves with a scotch pad and white spirit - with a quick clean they were not visible and it was only the search for the cause of the fault that I found them.

I removed and pressure tested the ear cooler, it was clean and fine.
