Curious to know if you solve the handbrake clunk by replacing the shoes, as I have a clunk too. My shoes are not worn. And they rarely do if the handbrake setup is working correctly. It only happens when the forces on the handbrake change direction, and can easily replicate with handbrake on, and try to push/pull the Defender on level ground. I checked the backplate, and that is solidly bolted to the transfer case.
I know there are 2 handbrake systems, the earlier rod operated and the later direct cable entry. well what fun and games i had with this!
The clunk was the drum actually slack!! the grub screw i practically un done with my fingers, and the prop shaft needed replacement bolts, as those were working them self loose. But the fun didn't start there, my dad decided id be better off changing the brake shoes, as i had replacement kit in storage. To me id have just tightened the grub screw and replaced the nuts, but he wanted to faff about. We replaced the shoes, and that turned out to be a job and a half! We ended up having a right faff on. The drum would not go on properly at all, we stripped the unit back down and applied greece, to the contact areas on the drum and adjusters, who ever had been there, never bothered. So we did that and all was well. We had to remove the assembly off the transfer box, to access the pin. Due to a bracket causing trouble, might be due to the later box. Once all that was back together, things were much better. But to me id have tightened down the grub screw, because the parts were already ok. Now i have a brake line failure, not sure if my dad has been scraping under there today, funny how it started to fail, while its on the stands So basically check the grub screw and replace the prop shaft bolts on the transfer box end. For the record, the 300 and TD5 have the same shoes which is the later type
also you will need to remove the assembly to get access to the pin near to the chassis. undo the four bolts holding the back plate on, will you fairy cakes get the clip and spring back on, due to crap access to the pin. Also greece the contact areas on the rear plate too, as i suspect that what caused the trouble in the 1st place. At least you know your handbrake is good for another 20 years now!
