Hey Td4 Owners,
I need your help! After an intense off-road trip in Corsica, my Defender has come back with some damage. While still there, it became clear that the transfer case (VTG) had taken a hit — a loud knocking noise made that obvious right away. When I checked the oil, I found that the thrust washers in the diff had disintegrated, along with noticeable metallic debris. As a result, I had the transfer case overhauled and added a Torsen differential and a larger oil pan. So, the VTG is now back in top condition. I also took the opportunity to replace the gearbox extension (output shaft), a known weak point in the TD4. Unfortunately, even after these measures, things still aren’t running smoothly. I made a recording of the noise and would love to hear your opinions. Here are the main issues : Noises: Two noises are noticeable. One is RPM-dependent, which might point to the wheel bearing. The other is a constant "rattle," especially loud when idling or in a disengaged state. Could it be the clutch? Oil Leak: Oil is leaking from the front differential at the flange. The oil is fresh, and the differential was recently removed, visually inspected, and resealed — everything appeared normal. You'll find pictures and the link to the audio recording in the attachment. Was the whining noise RPM dependent? Wheel bearings should be road speed dependent. If RPM dependent I'd say it points to the engine or the auxiliary drive.
(It feels like I'm kicking in an open door given the amount of work you have done already.) From where does the rattle appear? |

Clutch rattle is a known thing with HD clutches.
Does it go away when the clutch is disengaged (pushed in)? Earlier model LOF were known for the rattle to take some time to settle in, Mine has taken quite a few thousand miles to stop the rattle / chatter all the time during idle. Also can be found on Fb, Ytube, Insta & Twitter @4WDSouthwest |

I experience vibrations primarily between 1500-2000 rpm, most noticeable in 4th and 5th gear. These vibrations occur mainly when releasing the clutch and accelerating. They feel as if they transfer to the chassis and resemble the sound of a vibrating metal sheet. However, it seems to be improving over time.

Makes me wonder if the spigot bearing being worn might be an issue, with causing friction plate imbalance over bumps and potholes around the time of gear change, that then rattles the springs a lot.
Road surfaces are bad, it’s not surprising things are getting worn a lot. No Guts, No Glory. 🇬🇧🏴🏴🏴🇮🇪🇺🇸⛽️🛢️⚙️🧰💪 |

I also replaced the spigot bearing. Everything which came in the LOF package.
