I asked this question not so long ago. 1994 300tdi.
One of the suggestions was a 'recore' - I did this in the end. It didn't work out the cheapest, but the place I did it managed to fit in an extra layer of cooling fins. I don't think a 300Tdi is renowned for running hot, but it seemed to make sense. I've been happy with that. There's a thread here somewhere showing the state of the original, though I can't remember if I posted any pics of the recore. Just a suggestion. I have had a couple of radiators re-cored and on each occasion they have been cheaper than a new replacement and they have lasted a significant period of time. The rad currently fitted to the V8 has been in there for 11 years and is showing no sign of failing in the foreseeable future It is not a Defender, it is a One_Ten

I was going to go down this route too, I looked at going for a re core. Defender TD5 90 ---/--- Peugeot 306 HDI hatch back

Dont buy the plastic tanked ones they're junk, get yours recored or an uprated.

When my radiator failed i upgraded to a full width allisport one, well chuffed with it and so far not had any problems with it 1996 Golf Blue 300Tdi 110 Pick up.

If you have a full width rad, where do the intercooler pipes go ?

I have a full width intercooler as well and the 2 pipes come up beside the radiator on the N/S

Do brass tank radiators still exist these days? Everything looks plastic. Last one i bought was 10 years ago and that was Bearmach LR Workshop

Not a TDI, but I've an allisport on mine which is very well made. I've had a tractor one re-cored which seems ok, but also had a motorbike one fixed once - that was a total waste of money as it went in bent and came out bent!

Saw this thread coming up and realised I’d posted initially so thought I’d follow up.
My recored radiator with the extra layer of cooling channels is still going strong, and after a couple of long and “hot” holiday trips I’m very happy to have gone for that option. So much so that when a friend needed his radiator done, I suggested it to him. He opted for a modern replacement so I’ve taken his old one, had it recored and it’s sitting waiting for the day that I need it. Not an answer to Will’s question I know. I recored mine. I felt it was nice to keep it as original as possible whilst also not being particularly expensive. Having only recently done it, i can't comment on the longevity (i am hoping i wont need to think about it for a very long time). It is a major system on the truck so very important to ensure a quality repair / part etc..

I've ordered a Nissens one, which is the next price point above rock bottom. All stock photos now look identical. I'll keep my older one and try and get it recored at some point, but I needed to get it done sharpish as fins are being blown into the engine bay
