Rub back with a high grit flap disc and repaint using chassis black from Buzzweld.
It's not a standard paint it has rust inhibitors and converters in the paint so the prep doesn't need to be absolutely perfect and it should last much longer. |

I used "Fertan rust converter" after having cleaned back with a wire brush attached to a grinder
Then primed it and painted with Hammerite (Satin I think) Still looks just as good 2 years later Will Defender 90 XS TD5 (03 Reg) |

The paint will adhere better to a flash rusted (not burnished) surface, so power wire brushing, or flap disks, can actually reduce the adhesion of subsequent paint layers.
You certainly need to remove loose paint and rust, but often hand wire-brushing followed by a vigorous rub with a 3M "Scotch" pad will leave an ideal surface texture. Degrease, then treat with an acid-based rust converter such as Fertan, then paint, and it should be very much better than when it left the factory. If you want a mirror-smooth finish of course the above is not ideal. If you want a really robust paint finish, it'll do the job nicely. |
