Pictures extra fuel tank under seat box Defender 90
I want to fit an extra fuel tank to my 1985 Defender 90.
In the near future I hope to make long distance trips with my wife and kids.
A tank inside the car is out of the question.

I've read a lot of posts on this issue.
Most people seem to fit a TD5 fuel tank in the rear or a fuel tank under the wheel arch.

Another option is to fit a extra fuel tank under the seat box and relocate the battery.

I've searched the internet for pictures for this last option, but can't seem to find any.
And also where do people put the battery?

Does anyone have any pictures of an extra fuel tank under the seat box?

The standard tank will fit if you remove the battery box and add the brackets that are on the original tank side to the chassis.
It's a pity you have galvanized and powder coated your chassis already.

The funny thing off a td5 chassis is that the brackets for the underseat tank on the rights side are in place so it will be very easy for me to add a second tank. Roel

A 1985 90 will have a underseat tank as standard.

I would fit a Td5 rear tank - but then I would say that as that is the setup on my soft top. Original tank under the seat, linked to a Td5 rear tank.  1988 90 Td5 NAS soft top

I know most people prefer a TD5 tank in the rear, but I don't want to cut or weld the chassis, because it's been galvanised and powdercoated.

Here is a picture of the chassis before it was powdercoated.
Both sides seem to have the same brackets.
It looks like it's possible to add an extra fuel tank?

A standard tank won't fit under the left hand side because the tank on a 90 is shaped to fit around the front outrigger so isn't symmetrical. You can get tanks designed to go under there (maybe ex military ?). Having said that you could probably get one made up or find an aftermarket one. There are some tanks you can buy that wrap around the battery box, shaped to fill the available space without removing the battery box but these are expensive and fuel capacity is limited.

As others have said, a TD5 rear tank is an easier option and gives more fuel capacity that the underseat tank. It's a shame to have to modify a galvanised chassis but better that than to compromise fuel capacity and reduce interior space with a battery or two.

Either way, if you can, you should try and use a corresponding original filler cap/pipe setup. For our front tank (we already had a TD5 rear tank) I used a flush fit aero filler mounted on the side but the lack of an initial drop in the pipe means that filling it is a bit fiddly, especially as it nears full - that's one of the things I want to improve on ours at some point.

A fuel changeover solenoid is a far better option that connecting tanks together, especially for overland use. Putting a hole in a tank or getting some other kind of leak is bad news in one of your fuel tanks but when that leak can effect all your tanks thanks to balance pipes... We had a fuel leak on the main tank during our trip around Australia, being able to switch over to an independent auxiliary tank and drain fuel out of the main was a real bonus in that situation. Getting bad fuel in one of the tanks also meant we could isolate that tank so where we could we only filled one tank at each filling station and even with a TD5 you can change tanks over on the fly without the engine missing a beat using a switch on the dash. http://www.yorkshireoffroadclub.net/

I've read about bolt on brackets for holding the TD5 fuel tank.
But do I have to cut the crossmember?

I don't think you'd need to cut the cross member, no. With the chassis fully accessible as yours is at the moment, you could probably make a bolt in cradle that utilises existing bolt holes and positions. The tank on a 90 (unlike the 100 version) isn't attached to anything as such, the cradle just gives it a platform to sit on and the back body floor acts as the lid to the "box" with the ribs under the floor sitting in grooves on the top of the tank. It's just kind of wedged in place !

Make sure you add an access panel in the back body floor so the tank doesn't need to be removed to gain access to the sender unit. http://www.yorkshireoffroadclub.net/

I've been looking for a TD5 tank for weeks now Shocked .
I can't find one over here.
I found one on Ebay UK.

That's all you need, looks OK to me.

You'll need a 300TDi discovery sender unit, screw cap and the seals, be good if the screw cap thing for the sender was included in the sale. http://www.yorkshireoffroadclub.net/
