Master Light Switch
I was driving through the 11km Mont Blanc tunnel yesterday when half way through my lights failed! I was able to switch to side lights but switching back to headlights - nothing.
Today I removed the master light switch and it appeared to have over heated causing the white plastic to soften so the contacts moved out of position slightly. I checked the current demand on headlights and side lights but nothing unexpected (about 9 amps and 3 amps respectively). I have ordered a new switch but I can't explain why the plastic melted. Any Ideas anyone ?

It's not uncommon to happen. It's partly the reason why people fit bypass/relayed looms, to avoid sending the full current through that switch and incurring the voltage drop

It's a very common problem. The switch is running at capacity with the standard headlights. It eventually fails. To solve the problem you need to fit relays to take the load off the headlight switch. Thumbs Up 2002 90 Td5 Station Wagon

Thanks guys.
That's great information, I just couldn't find a fault that would explain the failure so I was worried that I was missing something. I've ordered a new OEM switch and I'll see how it goes. Any further problems and I'll fit a relay kit.

Mont Blanc, get the Landreiziger loom too. It will not only avoid another switch failure in the middle of the tunnel, but it will also improve your headlights light production.
Eric You never actually own a Defender. You merely look after it for the next generation.
